well, its finally finished! i used 08 acura TL projectors w/ clear lense, OEM toyota denso ballasts, phillips 85122 bulbs and homemade wire harness. i also left the blinkers chrome, and swapped out clear lenses here too.

    here are the pics...

i got a metal housing used to hid recessed lights at lowes and cut it to size
    0928091109Large_1cdb89e900aa1d3060b48fd68c9f347fe7941550.jpg

then filled in the OD w/ 3M ruuber sealer to make it smooth
    0928091842cLarge_6dfe3dd5bb794721770eca1082f678b7267a6614.jpg

then vacuum formed using 0.060" thick polystyrene (3.5 mins at 275* was perfect)
    0928091859Large_679b4babc949c99e2926e6bea78a474c837ec321.jpg

now, here is where i ran into a jam. i was going to use a gatling gun shroud, but when i was going to glue it on, it just didnt look good and i would have never been happy w/ it. so i got some 3" ABS PVC and cut about an inch piece to surround the projector and vacuum formed again around it. then i used a kitchen sink drain surround and cut to fit...worked perfect. link to drain surround here. i got this idea from a member on xr-underground (HiTek21). i then used plumbers goop and let dry for a few days in order that it wouldnt fog up the headlights.

let me know if you guys have any other questions...

output nightshot and backside photos per request...

Man, excellent work. The TL projector fits perfectly inside the sink drain strainer. Output looks pretty good as well. The cutoff is quite nice. I didn't really notice the driver's side being off a little until you pointed it out-the shadowing threw me off. You would probably drive yourself crazy trying to get it rotated just right. Not worth correcting in my book. Once again, great job.

Nice work. I wish I had it in me to build a vacuum forming box just for that purpose. Vacuum formed shrouds look so nice.
