2001 Tacoma... Figured I would document this because that's how I learned of being able to repair it. Maybe this will help someone out just as everyone's forum posts have helped me. I looked up and down and never saw a spec of rust on it. It was raining that day so I guess I didn't look all that good. Brought the beast home and changed the oil. Like anyone else I have wondering eyes and found it along with the previous repairs :( I paid way too much to take a loss and I have a conscious unlike that man that sold it to me so I couldn't just sell it and make it someone else's problem. So I guess the only think to do is attempt to repair it. I am decent at welding, am a shade tree mechanic and a Paramedic by night so I figure I can just about fix anything. If I don't feel comfortable with the welds I can have a buddy come over and weld for me. So far I have made sure of the tools needed for the repair and acquired them. Today I took the bed off and took a wire brush to one of the rough spots. When I get the tank off I'll take the grinding wheel to it. Here are some pictures so far.

You are sure you are not covered by the extended frame rust warranty?

That really sucks that someone would sell it to you without a
Heads up on the rust issue. You should really see if the truck

As long as the frame was sprayed by Toyota (TSB) on time,
you are covered for a new frame 15 years from service date.
IOW 2016. Call your dealer with the VIN to see if she was sprayed.

If yes, new frame brah! :D

    X2

The prior owner of my truck did have it undercoated by the dealer, and I now am covered by the warranty until 2018. I was just at my dealer and confirmed the coverage.

It all hinges on the undercoating. That was required to keep the warranty in effect.

I am awaiting their response. I should have until about 2016 if it was undercoated. It appears that if has been but it may have not been by Toyota. I'm hoping. With my luck I went ahead with prep and such in case.

I did and my TSB spray showed up, as did the ball joint
    and spare tire cable recall.

Just got the reply, and the frame is not covered. I'll post pics as I chop and plate the one side today.

Damn! Why would an owner not follow through with warranty requirements? It was free and preserved the warranty. It was when I took my '01 in for the undercoating that it failed the frame inspection.

Sorry, but that really sucks, and should not have happened. Good luck with the repair.

So I plated one side today and I am not happy with the quality of the metal I was welding into on the bottom of the rail. So instead of a plate on one side, I am going to fab it into a cap. I mean hey might as well make sure it is solid. My phone is dead or I would post pictures. On the other side the only rust is the bottom of the frame rail I think I will take the plasma cutter, cut away, fab a cap, and weld it into place like they did in this article(click the word for the link). Where should I support the frame/cab to take the load off of the frame? If I loosen all of the cab mounts how high can i lift it so i can get in to weld it?
