Started with a MGM OEM Grill I got off ebay. 65$ shipped to my door.

Followed HomerTaco's advice on using the dremel on the tabs
    [IMG]

    Both pieces separated now
    [IMG]

Cut out of the middle with a small hand saw
    [IMG]

    Without the middle in
    [IMG]

    Sanded down all the tabs

Picked up some sandpaper, filler primer, and black paint to use on the inside lip of the grill. I plan to fill the gaps in the sides with extra pieces from the middle of the grill and also using epoxy to attach some bolts around the edge to secure the mesh. I am trying to decide if I want to order the Devil horns symbol for the grill or go a different route. The outer piece will go to the pro here soon to be painted Super White. I will be ordering the M4 mesh from HomerTaco eventually as well. More to come soon!

    Thanks guys.
CC, yours turned out really well though because of your hardwork/detail on it. I flipped your process on it as well.

    TWLTRD11,

Nice project. I've done several myself; on the latest one I separated the grille parts using the dremel on the tabs just as you and HomerTaco have done. On completion and installation of the grille I noticed a low tone vibration coming from the grille area, starting at 30mph. I replace the new grille for and older satoshi and the low tone vanished. Close inspection of the new satoshi revealed while I thought I was being thorough mating the two halves back together, there were several place, especially the top, where reattachment was dismal at best.

I have mine split apart again and will be very interested if you would detail how you secure the two halves firmly together.

    Cheers

    Bob

Don't be nervous. It really is easy if you just take your time. I had never done any body work at all before I made my satoshi and it turned out damn near perfect. If I can do it, you can do it.

Bob - I will be melting the tabs back together with the back of the grill. I will probably apply some epoxy in crucial areas to help with that separating that could happen.
Also, pretty much what Snake said. I am taking my time due to work and other things going on so I just work on parts when I can. I plan to get the pieces back in on the sides tonight some time.

Jim - He just hangs around usually. Not in the way much.

i just ordered a grille off of carparts.com, i cant wait to get it in. I'm not sure if I'm going to attempt the Satoshi, but I'm definitely going to color match it (BSP) I hate my current chrome grille. I think my problem would be doing the mesh correctly.

    TWLTRD11 and river rat 69,

Thanks for the replies and suggestions.

When I parted the grille halves I carefully used the Dremel to only cut/grind enough to get the assembly apart. Despite my efforts most of the plastic pins would no longer contact the grille half. I did use 15 minute epoxy, adding West Systems Colloidal Silica, to thicken the epoxy to keep the "running" at a minimum to reassemble the halves. I build and fly R/C aircraft so have lots of epoxies, glues and "stuff" around that lends it self to doing a Satoshi project.

As I mentioned, I thought I was paying very close attention to the reassembly, the was proved wrong.
Got some new spring clamps to aid in my next effort. Might have to take some pics.

    I appreciate your inputs.

    Cheers

    Bob

    Bob,
Might wanna check HomerTaco's thread about reassembling the grills. He heats the tabs and melts the two back together. Maybe that can work you next time? Sounds like you have plenty of materials though for this type of project.

Corner triangles have been cut out and plastic has been cut to fill in the holes on the sides. Pictures to come tomorrow.

Cut up the bottom piece of the grill to use as the fillers.

Some rough cut outs from the plastic. The extra pieces should come in handy when I attach the cutouts.

Got them rounded out and fitted.

    Cut out the triangles.

How she sits as of now until I get some epoxy.

Used the extra plastic for some tabs on the fill pieces.

Both sides of the grill with the inserts. Excess expoxy will be sanded down and bondo to fill the rest of the gaps.

Used some more remaining plastic to give some backing for the bondo to come later.
