    I wanted to throw this out for anyone who is interested in a roof rack for the 2nd Gen Double Cab Tacomas but like me can't afford to fork out the dough for a baja rack or front runner slimline.

    I had previously built a roof rack for my double cab and while I liked it for the most part there were a few things that I wanted to fix so I set to work designing a new one. I wanted to use a rail system similar to the front runner rack but wanted it to be as low profile as possible like the baja rack.

    I used CAD to design some rails and had them plasma cut and they turned out perfectly. Using some spacers like the front runner rack, the rails use all five holes on each side of the roof and keep the entire rack front from actually touching the paint on the roof of the truck. I then welded in cross bars with some left over steel I had from other projects. I am now working on a fairing design to cut down the noise it makes but for the most part the rack is ready for paint and primer.

    I am very pleased with how it turned out and thought others may be interested. This thing is functional, simply, and SOLID. I had it up on the truck once to test fit everything and it looks really nice. It is pretty low profile as well. It sits about 1-1.5" above the highest point on the roof. The rails are made out of plasma cut and break formed 3/16" steel and the cross bars are 1" x 2" with a 1/8" thick wall. The spacers to keep the rack off the roof will be 3/4" aluminum tubing. (I have steel on mine because I already had it on hand, but plan to use aluminum to prevent rust as much as possible.

    I was able to put it together for a fraction of what the commercially available racks cost and I thought I would see if there was some interest on here if I were to build some more.

    I was thinking of doing DIY kits where all you have to do is weld in the cross bars, or if there is enough interest, I would consider doing fully assembled racks. Both options would include all the necessary hardware to mount the racks. Also available are the rails only. I thought that I would mention that to those purchasing the kits or rails only, the rails will come without the holes drilled so that the person assembling the rack can make sure the fit stays precise after welding in the cross bars. With the fully assembled rack I will drill the mounting holes after assembling the rack.

    These are estimates and are on the conservative side. However, I don't plan on charging anymore than what it actually costs to ship so if shipping ends up being less, I will adjust the price and refund the difference after I drop off the shipment to the carrier.

    Final Design Images

    The one on my truck was kind of a guinea pig. These screen shots show the final product. I added some voids in the rails to accommodate tie downs. Made the rails a tiny bit lower to the truck based off of some suggestions. The rails also extend out a little more in front to accommodate a nicely angled deflector for those who want to add one later. The deflector I am offering is shown in red and is simply an angled piece of either steel or aluminum that welds directly to the front cross bar. I have installed this on my rack and it eliminates the noise. Elements are shown in different colors for ease of understanding.

    Matching Rack for Topper This is the general idea for the rack on the topper. It will be custom due to the varying sizes of beds, desired widths and whether or not the topper came with thule or yakima tracks or if the rack with be bolted directly to the topper. The price for a shortbed will be pretty similar to that of the roof rack and one for the long bed will be slightly more.

    I really like your idea. In my opinion for the DIY, provide the rails and instructions on lengths of crossbars and spacing dimensions. Most DIY types can source the crossbar material local at a savings over shipping them from you. I would also look into offering your rails out of aluminum for additional $ and weight savings. May want to add some openings in the rails for places to attach straps.
    I would be interested in a set of rails, but I just could not see spending the extra funds on the crossbars and shipping for a DIY project.

    Great job on the rails and rack overall!!

    I am hoping to have a light bar on mine eventually. A 40" bar should fit in nicely in the front. That is partially the reason I haven't done a fairing yet is so I can figure out how the wind faring and the light bar will coexist if you will.

    I really like the look of it...I am standing by to see how it looks bolted up and what the clearance is from roof to rack and such. Some racks follow the lines of the roof well and look awesome...some just look a little goofy sitting on top :D.

    I like this idea a lot just wasn't sure how many would go for it. If there is interest in the rails I am certainly open to doing it.

    I was planning on adding holes along the rails for tie down attachments just hadn't figured it out completely for the first rack and wanted to get a prototype going.

    Aluminum is a possibility for the kits or rails, however, I would not be able to offer a fully welded rack in aluminum.

    Be careful on the rear portion though...I know Pelfreybilt had to redesign because some of the roof antenna's on the new models sit up higher like a shark fin and the roof rack didn't fit over it...

    That's a good point. I don't have the shark fin antenna so It hadn't crossed my mind. Looks like I will be headed over to the dealer and taking some measurements while they change my oil.

    Got some primer on it and put in on the roof for a photo shoot. This should give you guys an idea of what you can build by either getting a kit or by getting the rails and building your own rack to fit the rails. See original posts for pictures!

    My only question is there any way to make the mount locations smaller to fit into the roof slots, OR possible to leave the weather stripping in and just drill holes to set the rack on top of?

    I am planning on putting my weather stripping in and drilling holes through it like MrGrimm did with his front runner rack. I just haven't done it yet because I plan on adding some more paint to the rack before it goes on permanently. My previous rack that I had sat down in the channels and I really didn't like it. It made it difficult to remove and would rub on the paint. This way the rack doesn't touch the truck to mess up the paint.
