you are very right I checked out a 2nd gen that is for sale measured some stuff . I reckon the best axel for a swap is one you can afford and one you can fix when it breaks on the trail .

Unimog portals.. Unless you don't wanna go full width, then look for some Volvo truck portals...

Then theres rockwells...

Problems are gears, you end up real limited there...

Though, in terms of chromoly shafts, there are some available for rockwells now.. They're freaking huge!

There are a lot of factors to deciding which axle is "best" for a SAS. Tire size, links or leafs, steering type (hydro or steering box), budget. For 40's your should really step up to tons but I would argue that 37's on toy axles will give you the same ground clearance with less weight, cost, and headaches. Unless you have done it you don't really know what it takes to fit 40's and make them work from stuff to full droop and lock to lock, all while keeping a reasonable COG.

Portal axles are tough to package and keep low without serious frame mods, the gearing is also stupid low unless you are running huge tires. The same goes for top loading 2.5 tons which makes both a non starter for me.

Ford 9" have very low pinions and the stock third member castings are weak. If you are building axles from scratch they are a reasonable option but if you are piecing together a junkyard axle you are chopping up a Dana 60 for the knuckles out which is going to account for most of the cost of the assembly. I don't see what a junkyard 609 buys you over a D60 except for weight and the drop out third.

If I were to build a set of axles for a SAS they would be 9.5" FJ80 based. 64" WMS, plenty strong for 37's, and reasonably lightweight.
