    Yes.
Cuda, did you build those rock sliders? If not, which vendor are they from? They also have a significant (or maybe insignificant) design flaw :(

    Yes.
No, but I've built enough roll cages and have done enough welding do know gussets on the flat side of square tube is wrong always.

Well crap! You better contact Allpro, BAMF, Relentless, SOS, and Trail Gear because they are all doing it wrong.

You need to take into account other things such as type of loading, design factor, and stress concentrations. For example, if the square tube can handle the stress cause by a load at the end of the slider but the frame plate experiences a higher stress caused by the moment of the square tube then putting a gusset on the top flat part of the square tube is perfectly acceptable. This would help reduce the stresses in the frame plate and would have a minimal affect on the square tube, which is already over designed.

I've been on some trails at Lake Lavon. I'm sure they might be under water now...

While that stiffener may not punch through the square tube, it's still not a good practice.

I can confirm, they are very much under water. All those that I know about anyways.

@tex, thanks for the recommendation of @achirdo, got a PM into him now.

If you're paying I will! Otherwise it will probably be a D44. Possibly a D60/14B setup if I can get my hands on one for a decent price. I really don't want tons though.

It's kind of going on behind the scenes. Just doing a lot of research and figuring out exactly what parts I need and which ones I already have in the shop. Should have an axle in the next couple of months. My dad's pushing me to do it this winter. But I don't think I'll be quite ready yet.

    4Runner has factory solid axle.

I also have to get the 4Runner sold and out of the shop. Which means actually working on the thing to get it ready to sell. And that doesn't sound fun.

I'm going stir crazy with all this damned rain. Got impatient and slapped some JBWeld on the gap to seal it and laid down the primer on the sliders in the garage. I'm going to have to put down more plastic before I start spraying that bedliner stuff.

I think next week the rain lets up and then the heat will roll in. I've enjoyed the cooler weather, but my stone patio is a greenish black color now.
