Start with the easiest bro. Remove everything from the truck, if the noise persists check underneath: heat shields (cat and muffler), spare tire chain, loose body panels, skid plates, shocks, etc. If it's still rattling then start disassembling things. Oh and a script of Ativan will help. Hang in there brother...........G

I just went thru a similar situation, with a recently purchased 2001 Corolla. Rattle only happened at a certain speed, from behind the glove box. Drove me nuts.

My problem, as it turned out, was caused by a missing passenger-side fender bolt !! I dug thru my 'Toyota bolts' jar, and found one that fit. No more rattle.

ok here is what to do, remove passenger seat, get driver to drive you around very bumpy roads as you lay on your back head under the passenger dash so you can push, pull, press, and look at everything under there.

a good tip is get an old paper towel sleeve to use on your ear as a directional sound tube to isolate exactly where its coming from.

a little involved yes, but the best and possibly the only way to solve this short of blind luck to stumble upon it.

Okay. So I removed the blower motor. There isn't anything in there except the usual dirt. I left it out though, so I can see if the noise is still there. I shook it and didn't hear anything loose so i doubt it's the problem. We will see. Any other suggestions? Is there something that sucks in the air from outside other than the blower motor?

Here's a picture of the blower motor. As you can see it's perfectly fine.

check the exhuast clamps under the passenger seat and up. Under the truck obviously. Fixed mine, worth a try. When i would get up to about 60 the pipe would vibrate more and rattle the loose clamp. i thought it was inside the dash as well

Now that the blower is out, apply 12volts to the connector to make it spin, and see if you hear any rattling

Well I drove around last night and there is a new rattle. No more strange rustling rattle. No. Now it's this really screechy metal on metal noise when the engine is around 2600rpm under load (around 70mph).

I put the blower motor back on for the time being, but I think I'm going to have to start ripping some other things out next weekend. Hopefully the screeching noise goes away now that the BM is back on. Maybe that is the source and the air flow being more contained is what made it rattle at speed, but it only did it at certain harmonic vibrations when the BM was off.

double check its tight on the shaft, sometimes the plastic gets worn and lets it wobble which can cause strange noises from rattle to rumble to thumping, if its tight and makes no noise when you power it up out of the truck, then you are ok

I'd bet it is air pushing on the blower fan. Mine does it a little at freeway speeds and is more noticeable at higher than freeway speeds (although now with my tires and such I can't hear it when going 65+ mph offroad), if it bugs me I change the cabin controls to recirculating air only and it stops.

Mine does it on both recirc and normal. The rattle is a lot less noticeable now. Maybe it was something else that blew out after I drove on the freeway with the blower motor out. I'll check back in if it gets bad again.

Well I went ahead and reinstalled the blower motor after cleaning the fins with water (made sure not to get it inside the blower motor coil area, just held it upside down), letting dry for a day or so.

The noise is now gone. Not entirely sure what I did to fix it. Maybe whatever was in the ducting blew out while I was driving around with the BM removed.
