Good thoughts, but at 75mph, I can put in the clutch, let the RPMs drop to idle before a downshift, and it doesn't make a difference. It will still be just as difficult to shift. I have also reved the engine to 3.5 - 4.5K RPM to to see if that would make a difference, and that doesn't seem to make a difference either.

The only real constant variable that I have is that the truck must be in the same gear for an extended period of time for the next shift to become difficult.

Also, the longer you have been driving for, and the higher the rate of speed you are traveling at slowly brings up the percentage rate of the transmission becoming difficult to shift up to 100%.

If neither of these variables occur, it will rarely become difficult to shift.

    Exactly what he said..

If I use cruise control, I can pretty much expect a stiff shift.

No matter what kind of fancy foot work, rpms, or "floating gears"/straight shifting changes it...

With the clutch pushed it's hard tonget out of gear... Can't imagine how much more difficult it would be without the clutch

I have shifted out of gear without using the clutch in 6th to see the difference, and honestly it's very similar to shifting with the clutch in when the gear is sticking.

Haven't had this issue, but the synchros in mine are still a bit notchy (4500km).
Someone mentioned the slave cylinder possibly leaking earlier in this thread, and I assume that meant the clutch not fully disengaging when pressing the pedal ...
Question - wouldn't that be even more noticeable when you're trying to put the tranny into a gear (grinding?). Unless of course you have exactly matched the revs.
    Hmmm

I wouldn't think a leaking clutch, or a clutch with air in the line could be able to cause gears to stick, but not cause gears to grind. I also feel like when the gears stick, the next gear that I shift into feels notchy (slight grind). It could just be that I have to apply so much pressure to get it out of gear, that it rams into the next gear, and doesn't let the syncros do the work.

Just joined this forum after finding this thread on google.

Mine is doing this same thing, and I don't want to take it to a dealer without it doing it more often then "occasionally" as well.

Anyone having any luck on a cause for this?

When I approach a stop light I generally put the transmission into neutral without the clutch just with light pressure on the shifter as I take my foot off the gas.

The clutch should have nothing to do with this. You should be able to pull it out of gear easily as you take your foot off the gas.

That's what I would do with my 2001 Tacoma, but it's nearly impossible to do it with my 2016 unless you apply a lot of pressure for about 5-6 seconds. With my 2001, I could be rolling to a stop light and just tap the shifter with one finger and it would easily come out of gear, just as you described.

No luck yet, but so far it seems like there are a total of 3 2016's on this forum with the same problem. When I said it did it "occasionally", that was before I started driving it on longer trips. Now on a 2 hour trip, it will start to do it 100% of the time about 40-50 minutes into the drive.

Mine also does this on any extended freeway time in 5th or 6th gear mostly. Everytime its in gear longer then a few minutes at 60mph+ it will become hard to shift. Sometimes it requires quite a bit of force to get it out of gear, then by the time im in my lower gear I have to drop another gear just to make up for the extra loss of rpm.

Also worth noting, this isn't something that slowly started happening. It was since 200 miles on the clock its been stiff. But as a mechanic myself, I know how intermittent problems, especially on lengthy warranty work, can be swept away.

Sounds like we have the exact same problem then. Exactly, I have had this issue since day one as well. I was just hoping that it was just tight tolerances and that it would fix it self quickly, but definitely not the case! Are you going to take your truck into the dealer? Once a dealer is able to figure out the cause of the problem, it will hopefully be an easy fix for others that have this same problem.

I didn't pay a lot of concern to it as well since it was brand new (granted none of my MT vehicles have ever had hard shifting), so I figured it may take some time to "break in." But, after I talked to my co worker with his TRD Sport with a MT, he said it was smooth all the time, no matter what.

I will try my dealership and see what they can do, hopefully take it on a freeway and get it to replicate it, with or without me. I was kinda just going to wait and let a bunch trickle in so they can make a TSB or recall for a fix, which by the sounds of it, is bound to happen. Ill keep updating after I take it in.

The master cylinder can have air in the system and air will compress, unlike the fluids. If you wanted to look at fixing it yourself and for fairly cheap look at buying a mityvac. I had a T56 manual that came from the factory with air in the system.
    http://mityvac.com/
Amazon sells them. basically you fit the rubber end on it, have someone press in the clutch and squeeze the handle a few times with the rubber end stuck to the hole in the master cylinder

Call and get a case number with Toyota before you take it in and then corporate can track this issue better.

My Fiat 124 Sport Coupe got stuck in 5th gear once. I had to stop and pull it out with both hands. Never happened again, I don't know why it happened once.

The 2nd to first downshift issue is a common complaint as you are slowing to a stop .
It is called reverse power flow .
When you decelerate , your rear differential actually drives the drive shaft which in turn drives the output shaft of the transmission .
As you are slowing down , there is a load on the transmission preventing you from grabbing first gear .
Pushing the clutch to the floor is not going to help . When you push the clutch to the floor , the engine is disconnected from powering the transmission , however , because the truck is rolling ,there is still a load on your transmission from the rear differential .
To verify this , try rev matching the speed of the transmission with the speed of the rear tires . Your synchronizers should allow first gear this way.

I still havnt come up with a fix for the sticky shifter in 6th gear . Working on it .

Interesting. Thanks for the explanation about why first gear will only allow you to go in if you are traveling 10mph or less. However, in the last 2000 miles of driving the new truck I have realized that since the gearing is nice and low, I really don't need to use 1st gear to slow down, and that 2nd gear is more then adequate.

I am looking forward to what you come up with about the shifter sticking. It will do it in 3rd, 4th, 5th, and 6th. It also did it once in 2nd gear when I was in 4 Low for an extended period of time climbing a steep section. If you need any additional information feel free to PM me or post your questions here.

Last night I was on a back road in 5th gear at 50 mph, and it stuck really bad. After putting in the clutch and letting the rpms drop, it was like hitting a wall. While pushing on the shifter I would let the clutch out and then put the clutch back in to see if there was any difference in the resistance on the shifter. The resistance was the same, however with the clutch out I could feel, but not hear a slight grind through the shifter. As soon as I would put the clutch in to try to free up the shifter, the grind that I could feel would go away, so I'm not sure if that rules out a bad bleed job on the master and slave or not.

Seems odd that I'm not able to just pop it out of 5th with the RPMs at idle without using the clutch without getting a grind.

Just went through all the posts from the start of the thread .
From your explanations , the most likely issue is a bad bleed , hydraulic clutch component issues .
Your hydraulic clutch is not fully removing the powerflow from the engine . By the time you do manage to get the transmission shifter out of 6th , you are too late for a rev match to downshift to 5th gear and suffer the symptoms of reverse powerflow .
