Better to ask what I have not done.
Getting my brake dust sheilds milled to a correct stand off and then re adding girth to them to be able to bolt them on to that.

Pedal throw is about volume. Firmness of pedal is about surface area. Don't reinvent the wheel. Put a 1T T100 master cylinder on it and be done.

You have two different things with your brakes.
    Pressure and volume.
if your pedal bottoms out, you do not have enough volume and need a larger MC.
If they are spongy it's a pressure issue. Could be the booster, a leak, bad master cylinder...
Why the difference between the new calipers and the stock? I don't know.
Early GM's had a very tiny, single pot, MC attached to those 3" piston calipers and they worked great.

They is a bit of slack in the braking system that must be taken up before the pads can grab. Are you confident that the calipers are self adjusting?

Reservoir volume is there mainly for pad wear, not pressure.

A larger MC may make your pedal effort higher.

Hopefully all this will start a hive conversation and get the brain cells working and shed some light on what's happening. :D

I know a guy that makes adaptors so a T100 master bolts up to the stock dual diaphragm booster too lol.

I make the adaptor, along with some other niche parts for these trucks, all the information is out there. I am just surprised seeing people struggle with issues that have been documented step by step by so many others who went before, lol.

Hell me build shows step by step exactly how to swap these trucks and shows every detail of what needs to be done for each system, suspension, steering and braking.
