I have a 2006 Tacoma and when the selector switch is on Vent there is still some air coming out of the defrost. I would say 25% maybe. Enough cold air coming out to cause the windshield to sweat. Where do I start? Thanks.

When you switch between the various vent settings do you hear any grinding/scraping? I'm not sure about the Tacoma but my wife's Pilot has flappers (for lack of correct term) which guide the air flow from the blower to the desired vent. Sometimes those stick or a rodent builds a nest in the air duct system and blocks the flapper. The mechanical gear assembly which moves the flapper is also known to get stiff with crud over time. People have taken that gear assembly apart and greased it up with good results.

I don't hear anything unusual. I would not even know that it is even blowing out the defroster if it was not for the sweat on the window.

Mine just now started doing it. I have had it for several years and have never had an issue until the past month or two.

I just checked mine this morning. You got me curious since my rig is still under warranty.
    Front setting: only front vents
Feet setting: mostly feet but a small bit at defroster
Feet setting with defroster: less than above on feet, more on defroster
    Defroster: only defroster
I can't remember what happened on the fifth setting.

Is the windshield sweating thing due to you're in the humid south? I don't think I've had this happen but I live in a much milder climate.

The windshield sweat would be on the outside I think. One flick of the wipers would take care of it.

What he said, no matter where you set the dial some will come out the defroster.

Blame an HVAC system designed and manufactured by General Motors (Delphi).

i was beginning to think i was crazy my tuck dose this now. i bought it two years ago and it didnt do it till this summer. i live in ohio where it can be 45 in the morning and reach 90 by noon with hi humidity. i know that plays a factor but just seeing if any one has gotten into fixing this at all. im thinking maybe the mode door actuator might be getting weak. i live in a town that the roads arnt very nice so im thinking that may play a part in this starting to happen since i bought the truck. it just seems to be getting worse and short of replacing the hvac unit i would like to figure this out.
