It will need to be a thin coating. Anything thick and the slots will clog and hardware won't work.

Got my cabrac mounted today. used a 3/4" drill bit, but a punch would have been easier.

when mounting to cab, had the bolts layered as such, was I correct, because the big washers seemed to bend in some.

    bolt
    lock washer
    flat washer
    rack mount
    spacer
    silicone
    truck

    ∆ Same here.
Tried googling pics and looking at other posts.
Wouldn't hurt to have the order of hardware included on the install and assembly instructions.

I know the poxy/silicon dries pretty quick, but how long after install is a safe bet for a good wash or rain without any worries of leaks?

    :)

Thanks. I checked at lunch, 18 hours after install. Looked good. Already went through the wash. ;)

You will want 10 series tnuts with 1/4"-20 tap.

    http://www.tnutz.com/product/economy-t-nut-6mm-10-serie/

The link is to the basic slide in ones. They have fancier drop in ones as well.

I have left them in. Sometimes they rattle. Sometimes they don't not sure why. To be honest I prefer the 1/4"-20 carriage bolt option vs tnuts now anyway. They are easier to attach things to than tnuts and when they aren't in use to bolt down a box or other accessory I just screw a eye nut on to keep it tight and have an extra tie down point.

Dude, if you were to put the TRD Pro grill on that thing, it would be one the baddest assed Tacoma's I've ever seen!

    And the Prinsu is sickening.

    I didn't put on bar #6.
I have a 1/2 bar being sent as it is a better fit.

Both. Zach utilizes 80/20 as the crossbars.
    Order/request the smaller rear bar.
