This happened to my 02, frame was inspected and coated in 2010, when i took a good look at it a few months back i had a 6x2" hole below the rear shock mount and it was all the way through. Surprisingly though toyota is going to replace the frame but its going to take a while (6+months) and the vehicle was deemed unsafe to drive. Now it sits on the dealer lot awaiting the frame. So i have an 05 trd now and will figure out what im gonna do when the 02 is back.

15 year extended warranty is Canada-only this time around. For a US truck, once the frame is sprayed, that's the end of Toyota's action.

Actually there is still some leeway if you have certain year trucks. My 02 that i gave a pic of above was sprayed but the spray failed on my year and a few others so they were still extending frame replacement on a case by case situation. But when i brought mine in someone had an 05/06 that was sprayed like mine and also developed a hole and toyota wasnt doing anything. Really messed up when the 05+ has the same issues as the older ones but arent covered and mine was. i brought mine into toyota in august, took a week to be approved for replacement and now i wait for it to get back.

I just bought a '05 here in Canada, only because I knew he frame qualified for a frame replacement. As already stated in this thread you have until December 31st here in Canada to have the truck inspected. Just for anyone's info that is searching these forums.

My wait is 8 months, but they put me in a 2016 frontier pro 4x loaded with leather, nav, etc. So I'm good.

The reason that happens is because they didn't remove and neutralize the rust before applying the coating. You arent the only one by a long shot. Just coating it doesn't stop the cancer, it just makes owners feel good because they cant see the rot until the frame fails out of the replacement period. IMO its a really crooked and crappy thing Toyota and the dealers were doing with that coating.

Just got off the phone with Toyota. They said it's not there problem even though it was applied in correctly. I'm shocked they're treating there consumers like this. Has anyone anyone else been through this or is in the middle of it? Thanks for the link @Cosis.

Like i said my 02 falls in some weird territory where they are going to replace the frame. When i was at the dealer prior to it being approved, the service write told me about a guy who had an 05/06 that was sprayed under recall and developed holes in the frame, toyota wasn't going to do anything for him. I dont understand why my 02 with 230k is getting a frame and someone with a newer and less mileage truck isnt.

I am in the middle of this right now. My 2007 has 65000 miles on it. It was treated less than 2 years ago and now has two large holes in the frame. To put this in prospective, my brake pads have lasted longer than my frame. I'm only a third of the way through my second set of tires. Just something to think about. The holes were obviously missed or it was treated improperly. I am still working with my dealer so hopefully they will make it right. I'll keep you posted.

I think this so called "treatment" just hides whatever damage there was so its not visible to the customer. Proper prep is required to put an undercoating on and you know dam well these dealerships are not wasting their time doing the proper work.

I did, thanks. I talked to my service manager yesterday. He said I should be getting a letter from Toyota once the settlement is approved by the courts. The letter he received said the approval was expected within 20 business days. One important note, is to make sure everyone gets their frame inspected before 12 years has elapsed from the production date. After that your are on your own. The frames all seem to rusting through in generally the same spots. If anyone would like pictures of mine. Let me know.

    IMG_0637.jpg IMG_0635.jpg @Markcal ask for some photos.
The first one is on the inside frame rail by the left catalytic converter. The second one is on the outside frame rail by the transmission/transfer cross member. I can put my finger through both.

Thanks, that first photo is kind of scary, because I have those same streaks of rust running down (not as much as you do) and I didn't know where it's coming from. I wonder if I have or I'm developing the same hole next to my catalytic converter that you have. Just my luck, after the 12 year inspection is over the hole there will appear.

Take a hammer and tap around. If there's a hole it'll appear quickly and likely be large than you first realize

Question: In the first photo, Where is the rust streaks coming from? Would those rust streaks be coming from inside to the outside of the frame, because mine is in the exact spot?

I would rather the inspection find it, instead of me using a hammer and them not failing the frame because I did that.

I'd assume it's coming from the metal under the flaking paint. Tap tap with a ball peen and any weakness would be obvious quickly.

I was hoping to get a new frame, because I see my frame failing before the engine does and would like to at least get 18 years longevity, like my previous Nissan truck gave me.
