    Your gear sets could be getting fatigued due to wheeling with all the overlanding gear (weight). IMO the 8" rear end is marginal for such a big truck to begin with.

    The other thing that happens is if the carrier bearings wear and loosen up then the carrier deflects under load and breaks the gears.

    Zuk/gear installs that @TBuzz mentioned will get gears cryogenically treated for extreme duty applications. He also likes to set up the carrier bearings with some extra preload to prevent deflection under load.

    This is where it is a shame that the LCs run an offset center section, otherwise you can just find a LC rear end with the 9.5" ring gear.

    On the domestic axles there is room to run a load bolt. This comes through the housing and sits behind the ring gear near the pinion and supports the ring gear as it deflects. Unfortunately the toyota carrier goes all the way to the edge of the ring gear so there is do good way to do this on the toyota 8/8.5" diffs. I believe people do it on the 9.5" LC diffs.

    One option on the cheaper side is to have Zuk do a setup. Cryo. Run it for a while then once it is run in, tighten up the carrier pre load. No guarantee you won't have the same issue.

    Otherwise it's time to start thinking of swapping to an axle with a bigger ring gear. This gets to be a pain pretty quickly. You run into issues matching gear ratios, widths, lug patterns, pinion flanges, spring perches.

    Closest match is probably a T100 rear axle or early Tundra. Not technically a bigger ring gear but the third has a cradle that braces the bearing caps.

    If you want to stay toy the newer tundras a beef rear end, but 5 lug hubs and probably a bit of extra width.

    Although only a little bigger ring gear, the Ford 8.8s seem to be pretty strong. Find an explorer rear with leafs, discs, 31 spline axles and LSD. Run conversion spacers to 6 lug and conversion u-joint from Toyota to 1310.

    Maybe find a 6 lug semi float 14 bolt and have it narrowed.

    Find a ford 9" at the right width. Chromolly 6 lug axles shafts are bout $300.

    @steezemcqueen @NYCO . I couldn't really tell by looking at pictures if/what the gear pattern was, if it was bad. I would need it in front of me. I made mention of using the warranty in text, if it is free, why not.

    @Zizzle made some comments that need to be taken to heart. That is a lot of weight on that small differential. There are things I do "like increasing carrier preload" that i feel helps with differential life over a stock build.

    The other thing that Zuk usually does it seems, is to set the pattern a little deep so as the RG deflects it's not right up on the crown, but closer to the middle.

    Stop giving away trade secrets. :p Yes, I almost always set on the deep side of center. I kinda judge by the driver on where to set. The only issue with going deeper is on reverse you can have issues. I always recommend care when using reverse as it is on the weaker side of the gear.

    Ohhh Bob has the elocker 8" rear right? that's another reason I might not have troubles in the same kind of usage.. I have the diff from the sport model, plus an ARB locker, and I hear there are some differences that make them tougher. I also hear the ring gear is about the same size and the "8.4" is a misnomer... but whatever the reason, it sounds tougher.

    Could just be miles too... Bob has put on a lot more than me :(

    this last set still should have lasted more than a year....even if that year was 20,000+ miles

    yes for our trucks, the 8.4 (which is not really an 8.4) combined with an ARB i also hear is the stronger setup compared to the 8" (which is not really an 8" gear) with the e-locker

    Ouch. I didn't realize it was only 20k miles on this set. Sucks man, I hope you find a solution that's better than replacing gears every year and cheaper than a diamond axle.

    I really want to tear out a new e-locker in a 3rd gen. It makes claims in new model about being bigger but the information was vague.

    I thought it was like this:
    • TRD 8" = 7.75" ring
    • SPORT 8.4" = 8" ring
    • TURD Gen 8.75" = 8.4" ring


    I still say Bob just needs lighter shoes! :D
