Next time use a 7/8" hole saw about an inch away so you can hold the nuts/washers on the other side. Works like a charm!

Here is a little advise on how i covered up some body holes in the past.
When i was 16 i wanted to cover over the whole for the antenna on my 1989 celica. i mounted an antenna behind the plastic bumper and wanted a cleaner look. now i had a giant hole that needed to be covered. so i took a coin, i beleive it was a silver dollar, and JB welded it behind the hole. then i bondoed over, sanded it all flush and painted over, no one could tell there used to be a giant hole there. granted it miht be hard to do this in the door jam but im sure you could make it work.

    Now on to some complaining.

Why do people mount lights at the top of their windshields? Its probably the single worst place to mount lights on a truck. You get tons of glare off your hood, wind noise like crazy and you end up having to drill holes in your truck, and it ruins your MPG (admittedly mpg is of little concern to me).

I dunno, one mounted on the dashboard shining directly in the drivers eyes would probably be worse.

A new bolt here, a new bolt there, a new bolt everywhere.
Find a good and by good I mean great welder. He/she can TIG weld a piece of threaded aluminum in the hole and fill the remaining space with a weld bead. This of course isn't cheap, but if your going to get the hole fixed it's going to have to be welded might as well weld threads in.

This is what a rivnut looks installed.

    n6t8v6.jpg

The rivnut they supplied for a drilled hole of 25/64 (.39) is a 10-32 rivnut. They make a slightly larger body rivnut that still has the 10-32 threads that uses a .43 drill. This way you can still use the hardware they supplied.

I have used washers and bolts to install rivnuts but I would would recommend a good rivnut tool.

you could always take it to a local weld shop and have them plug weld the light bar where the bolts are supposed to go...

Holy shit, I wonder if all the bros with light bars on their mall crawler are hiding something similar to this.

"I like to hear my light bar whistle and tires roar" bro out.

I would try some weld putty to decrease the diameter hole size and use a helicoil to bolt the bracket into.

Kings, 275/70/17, a few custom items, lots of Meso mods.
I would have to agree with this one if a slightly larger rivnut will fit. No welding, gluing or painting needed and will look the way it's supposed to. We all make mistakes but many don't own up to them.

this video is total amateur hour. Did I just hear him say after he drilled the holes "now go ahead and check it to make sure its right" or something to that effect? I can't even watch it again.

I would talk to a professional body work guy and see what he suggests before you go any further.
