    I did drill it out, but the hole ended up too big because the aluminum was so soft, now I'm a bit stuck. Guess I should pull all the bolts out and never sieze them

    That's exactly what I did. This all happened a week or two ago. Its just supported by one bolt right now...

    that's PITA! good thing i open/read this thread again. i just installed my prinsu last month. Need to re-done it and use anti-seize before this thing happen to my rack.

    Galvanic Corrosion is corrosion damage created when dissimilar materials are joined by a corrosive electrolyte. Galvanic Corrosion is a common type of corrosion found in Marine Environments. For example, two dissimilar metals such as Stainless Steel and Aluminium touching and an electrolyte such as salt-water or even rain water (made worse if there is a high salt content in the atmosphere I.e. coastal). This is a problem on Yachts masts where Stainless Steel fasteners are in contact with Aluminium or Carbon Fibre masts.

    I've been working in a FA lab for over 30 years and deal with all kinds of corrosion failures, but for some reason never even thought of this application.

    I'd imagine as long as you sealed the bolt head as well as the side rail to crossbar interface it should be good to go for years. Point is not to let any moisture in to serve as an electrolyte to create the galvanic corrosion process.

    You can literally order these replacement bars yourself directly from 80/20 in black anodized cut to length with end taps of 1/4 x 20. Looks like they are ~$42 each. You can also get other size bars (1 x 1), etc. Not sure how much brain damage I would take over trying to install a time sert or helicoil

    Also agree about using antisieze (loctite is also an antisieze of sorts too). Given that it was only a couple months are you sure it wasnt cross threaded when it was first installed? Also, go easy on torquing these things down.

    I am still shipping stuff. Basically anything prior to June 15th I am working on. Anything after that CBI will be taking care of.
