Worst case, couldn't you take off the actuator cover and engage 4x4 by hand at the trail? Not ideal, but it'd get you through this weekend I think.

This. Or do it before you even leave. Would be same as running an FJ tube.

Wouldn't that screw up anything on my 2 hour drive to get to AAOA?

No it's same idea as this guy mentioned in AOAA thread:

Basically your ADD is engaged but your t-case is not so the front diff is still open. Basically like running an FJ tube but still with all the ADD crap on there.

*EDIT* But that's only if you still can't get the actuator to properly work of course.

Just do it right. Get the factory parts and don't fuck around welding shit. IMO of course.

All my parts came from the dealer. Mahwah matches prices, or comes close. I found the factory parts at better prices on line and they came close.

What is the advantage to swapping to the FJ tube? Why not just shift into 4wd then unplug the ADD. It will then stay engaged forever, doing effectively the same thing. I believe the only reason to swap to the FJ tube is because the shaft is slightly stronger.

I would not weld the stock ADD shaft parts together. That will weaken the parts substantially as the axle, stub shaft and mating gear are definitely heat treated. I see no issue with making a block off plate for the ADD tube and reusing it though.
