Too much Gear Oil?

    Thought I measured it out pretty well, but after changing all of the fluids (transfer case, front & rear differential) with Royal Purple I now have a rattling sound.

    I assume it's from the transfer case because it was rattling slightly when I would first accelerate in drive. I thought maybe I didn't put enough so I added more fluid and now it rattles just having it in drive and upon initial acceleration.

    Sounds to me like I over filled. This seems odd though because as soon as I removed the FILL plug I had oil pouring out significantly, so I thought there would be no way I could put more than was already in it.

    Appreciate the help!

    You cannot over fill the differentials or the transfer case.

    You can however UNDER filll them.

    The fluid should not be measured. You should pump in fluid until it starts pouring out.

    What weight oil did you use?

    Did you drain and fill them on a level surface?

    A few OE parts from fancy trucks
    If the vehicle is level front to rear and side to side, open the fill plug and let it finish draining.

    Once you have that corrected, then chase down the rattle.

    That's what I'm doing tonight after work. Hopefully that solves the issue! It's just crazy that this sound would appear simply from replacing the fluid.

    I used Royal Purple 75-90, and my driveway is not perfectly level. I'm going to try and use my jack stands to level it out and then adjust the fluid levels. At this point, I feel that I'm pretty much guessing at how much fluid is actually in each!

    A little bit high or a little bit low isn't going to cause a rattle. Exactly when does it rattle? In idle with clutch in, clutch out, in gear and under power? Did you drain the gearbox and fill the transfer case instead or vice versa?

    I would pull both the transfer case and gearbox fill plugs and check both of them.

    I have an automatic so there's no clutch, and 4X4 is NOT on. At first, I would hear the rattle right when I would accelerate from a stop or at cruise after letting it coast and then accelerating again. Then I added more fluid into the transfer case and the problem seemed to get worse. The rattle now occurs when I simply put the truck in Drive, in addition to accelerating.

    I completely drained the front differential and transfer case both at the same time. Then filled both using what I was somewhat sure was 1.6 in the front differential and 1.1 in the transfer case.

    lol ... I know the problem sounds odd, but I am absolutely certain that I've removed the correct drain/fill bolts. Copper washer for the front diff drain plug, crush washer for the front diff fill plug, transfer case drain/fill bolts both had no magnets and aluminum washers. Unless there's something else you're getting at o_O

    Have you checked the heat shields on the exhaust system?

    Good one. I did lay under the truck while the wife rev'd up the engine and DID hear a slight rattle from the exhaust heat shields! However, this was different than the sound that I'm more concerned about. It sounds more significant. I really hate to say that there's a metal to metal slight grind to the sound but .... there kinda is. I just don't see how this could have happened from a simple fluid change. May have to do another drain and fill to see if something may have fell in ...

    Gotcha.

    Make sure it isn't something unrelated but close to where you worked on like loose bolts on a skid or a catalytic converter heat shield.

    Sorry for wasting everyone's time. I looked around the catalytic converters but didn't physically grab any pieces to verify they were this loose. Hmm ... How necessary are these heat shields anyway?

    In dry grass or dry leaves they can be very necessary to help prevent a fire...

    Just get yourself a quality stainless steel band clamp and a couple of nuts and bolts for the sides of the shield and reattach it.

    A couple of years ago, I had a vibration in my commuter Corolla. It only did it when the engine was under load. I changed the axle shafts, struts and two of the three engine mounts. When I was starting to change the third one, my son was helping me pry something and said, "What's this?" It was a heat shield that had broken loose and dropped down against the fire wall. I pulled it out and the vibration was gone.

    I justified my stupidity by saying it was good PM anyway. I drive through East St. Louis for work and the car had a lot of miles on it. Don't want to break down in the wrong neighborhood!
