Like just another layer? Why not just gusset it? This is the way I did my t-case skid with 1"x1" 3/16 angle but same could be applied to the other skids:

Had the whole weight of the truck on it in Moab and still holding up great.

Alright so around late june I had my actuator fail on a trail, electronic not vacuum, wasn't doing anything crazy. Maybe a bit too fast on the rocky trails? not sure. Fixed it in september, put a new(used) actuator in with a 1 year warranty. The nipple on the new actuator was broken but we had a trip planned for the day I installed it so I did a trail repair with a toothpick plugging the breather so water wouldn't get in. Worked great the whole day, no issues.

I forgot about the toothpick thing and last weekend we went wheeling in aoaa and while I was in 4L the front tires weren't spinning. Front DS was spinning, solenoid was clicking on the passenger side, but I think the actuator wasn't engaging. This happened right after I came down on a rock kinda hard on my rear axle. I pulled the toothpick out, there was a little bit of pressure that came out, but still wasn't engaging. tried banging on the actuator thinking the thing was just stuck, nothing did any good. Took us half an hour to get me pointed the right direction so I could get off the trail, went home defeated.

Is it possible for the collar of the actuator to slip out? I know second gens have this issue where the contacts need to be soldered, Im gonna tear apart the old actuator and see if something is wrong inside. Anyone know how to bench test it?

Yeah a flat plate is not an efficient way to keep the skid from bending. I've never understood why most fab shops make them like that. You need stiffeners like shown above - easiest way is to use 1"x1" angle with the corner pointing up. Add gussets or bracing to any bends/corners in the skid. Should be able to make it much stiffer without a lot of extra weight.

to the people interested in changing the body mounts. just got back from first drive and theres quite a big improvement with the poly mounts. the noises are gone and the truck has a more solid feel. sharp bumps aren't felt as much. the old mounts were seperating so it was hitting metal on metal. This was a 2 full day job as all 12 body mount bolts snapped into the frame.

What else did you need to change with the 1" BL? Steering/shifter extensions? Coolant lines?

kit came with the steering extension. i loosened and slid the gas fill up a little and its long enough for 1".

i could have done alot faster if i wasn't screwing around trying to get the bolts out and just cut them off to begin with.

nothing else needed to be touched. the rubber wheel well gaurds still fit with redrilled holes.

That's not what I wanted to hear. Although, you probably have a lot of rust, don't you?

the rear most mounts were fairly rusty yea. after snapping the tops off i welded nuts on the bottom and they backed out.

i cut all of the passenger side off and didnt even try with a wrench.
