Cutting them was totally unnecessary. They don't have to go the full width of the truck.

If i didnt, 8-10 inches of each end would have no foam, if it were to get hit hard on the corners, the metal could bend into the tailgate. A simple solution would have been to provide a full length piece though.

I think a better option for standard installation would be for the foam to be adhered to the inside of the metal cap itself. That eliminates placement issues, no adhesive on the tailgate itself. The BedRug mat would be the only exception I can think of where pre-installed foam inside the cap wouldn't work, but offering a thinner foam for tailgate mats could be an option. Just some ideas.

Also I'll throw out another product idea for you. I'd like to keep the powder coat finish in good shape over the years, but also need to use the cap lip to support supplies that extend out of the bed with the gate up. So how about a magnetic "moving blanket fabric" cover for the cap? I plan to make on for myself, easy to keep in the bed and pop it on to prevent supplies scraping across the black finish.

Also thought about taking the old plastic cap, reshaping it a bit, make it magnetic, and use that when I need to scrape supplies across the cap.

Another idea, what about a galvanized "work truck" version with no paint at all. No rust, no finish to worry about. Makes the cap stiffer and more durable for hauling supplies.

I did this with Line-X, it’s perfect now. I left the foam on the top but have none on the back. Also have the side rails, no foam and they fit tight.

True, certainly an option but not one I'd like. Not a fan of bedliner. Camp enough and drive on the beach enough every year for 6 years now that the kids sit on the tailgate a lot. Don't see that texture being pleasant to the backside of legs for them. Also wood and plywood slid over the plastic cap great leaving no damage to the ply. Bedliner would not do the same. Main issue for me was that the tailgate lip just isn't strong enough for my needs. But I also don't want my truck to be a beater, maybe in another 10 years when it's 22 years old I won't care and it's a second vehicle.

I installed my cap a little over a week ago and promptly spent a weekend camping and boating.

I’m definitely pleased with the cap, but it seems to be about 1/8” lower than the plastic and I can’t get my tonneau cover to seal. Anyone have some creative ideas for that?

Pretty simple mod. i ordered some plastic bars from McMaster Carr and cut to length, drilled and tapped some holes into the tailgate cap, drilled and counter sunk some holes into the plastic bar, a little silicon on the mating surface and holes and tighten down with screws. Its holding up really well to abuse and same time protecting the finish on the tailgate cap.

I was thinking of rubber originally, a plastic (maybe even delrin) would have a lot less friction and I could countersink it....

Do you remember what thickness and width you ordered?

8662K32 Black Delrin Acetal Resin Rectangular Bar 3/8" Thick, 1-1/2" Wide, 3 ft. Length

iirc, they didnt offer a bar thats full length of the tailgate so i bought (2) 3ft length pieces. cut outer ends to the length i needed and butt the machined ends together for a perfect fit.
FYI- the black delrin i used has faded some from the sun. nothing serious just a little surface ashy grey film

Any chance there's a trade in program on the steel ones to get the aluminum one? :p

I didn't think so, but I figured I'd try....Are you going to be doing the bed rail caps in aluminum?

I might have to swap mine to aluminum. The steel one I bought rusted pretty bad. I scraped off all the old powdercoat that was peeling off, sanded and repainted, but it was pitted so bad that it's rusting through again. I would have sandblasted it, but my cabinet isn't big enough
