    I decided to investigate the idler pulley for our tensioners and found that 76mm is actually much too large and Magnuson gave me the wrong information. The idler pulley diameter from what I can barely measure as the tensioner is back on is roughly 2" or 50mm. Does anyone have their tensioner or a spare handy and able to measure the pulley OD for me please? I am currently sourcing a double bearing pulley which may be made by Metco for Camaro ZL1's but I need the confirmation that the pulley actually is 2" or 50mm to continue.

    Probably not. The UCON will adjust its self. May want to unhook the power for a few minutes. The way I understand it is they won’t bump you to a stage 3 tune if you still have cats. They’re worried about them clogging or causing a lean condition

    Thanks to @DocME the pulley size is officially 2.1" confirmed. That being said, I cannot source a 54mm double bearing pulley but if we want to run one on our newly discovered HD tensioners we will have to settle for 50mm. Which will not be an issue at all. 4mm in OD lost will be a highly negligible change.

    Metco, however, no longer makes these, but a speed shop based out of Texas does, and you can find them on Ebay. They even supply the inner sleeve required to run this pulley which is made to fit inside the inner bearing races.

    One more thing. It is 1.5" wide and our 5 rib belts are about .75" wide, so any spacing required to match crank to tensioner idler pulley differences will not be required if you run this pulley.

    Good info. Any chance we could run a larger tensioner pulley to compensate for the slack caused by smaller supercharger pulley? Like jump up to a 70mm tensioner pulley when drop to a 2.5”. That would be about the right equivalent length difference????

    You could play with those numbers to allow for differences made when changing out to smaller pulleys, however, it is not something I would recommend based upon the simple fact that the idler already runs so closely to the crank pulley and if you move up in size you run risk of allowing the tensioner arm to sit at a higher height, which then may cause interference with a clutched fan setup. I advise against playing with pulley sizes and going with something that is an already very close to stock size idler.

    I might order one of the Roush setups and play around a little. No fan clutch, so maybe one less thing to worry about.

    I assume even if the tune doesn’t change, these headers will still open things up, allowing more air to flow out since I know it’s the weak link in my system (URD TCAI —>supercharger —> OEM headers)
