my A/C fan once again only runs on high. This will be my 5th time replacing the resistor. It’s getting old. Has anyone come up with a permanent fix yet?

Curious. Are you running the latest version from Toyota? Mine burned out and I installed the new version. No issues now for at least 50,000 miles

Same here, actually the dealer replaced mine under warranty or tsb aBout 100,000 miles ago. Zero issues since.

Did you splice in the new plug that should come with the digital resistor?

^^^ This. Just replaced the whole setup in my newly-acquired '06 last night and the plug was melted in the usual spot.

For those replacing their resistors and blower motors...

There are multiple ways of tackling this issue as there are a combination of things contributing to the issue.

When installing the new resistor and blower motor and even replacing plugs it is wise to tweak the main pins where the resistor contacts the plug. The pins will appear like this initially - - - - you need to tweak them sideways like / / / / (not as extreme because the plug won't fit back in like that, but it is more for visually demonstrative purposes) that will handle the loose connection causing high resistance issue. I would also highly suggest doing the same to the 12V full unresisted pin at the main plug behind the HVAC climate control.

Next, it would be wise if you slip some dielectric grease on each pin so the plug is no longer dry, do this both at the resistor and at the HVAC climate control unit.

The death of these parts are due to poor connections and high heat due to those poor connections over a long period of time. By improving the connections and making them a tighter fit and removing the dry factor from them you will be in a much better position to enjoy a trouble free system for years to come.

You will want to use conductive grease, not dialectric - that's not conductive. But good advice to pay attention to that.

Ever wonder why auto makers don't use dielectric grease?
Because they know what the 'di' part means.

I soldered a bypass wire around the burned pin. Crude compared to the new connector solution, but it has not failed since. Still on original resistor from 2005.

A few days ago my 2009 only had high fan speed so shook it and had more but could see burns.
Ordered the Dorman 973-582 from Amazon and just put it in.
5.5 mm = 7/32 in for you old school tool guys.
Connector was an easy install with following:
A = Green with yellow stripe
    B = Blue
C = White with thin blue strip
D = White with thicker black strip
New connector was correctly labeled A-D and nice heavy gauge wires.
Butt connectors are heat shrink and looked like about a 3/8 in strip fix the connectors.
If the pics online confuse anyone the connector points down as well as the screws and that back one was easy by folding 3-4 inches of the carpet down.

Result: New resistor was crap only had high still and pins B+C were pinned together. Old resistor was not pinned together and still worked fine with no burning anywhere.
Should have bought the connector alone but as its Amazon no problems just return the resistor for refund as defective.
Blower has all speeds now so good to go.

So it’s not necessarily the resistor that’s bad, but the connector?
