Well, two weeks ago my blower motor would only work on high... changed the resistor and it works fine... until this morning... now it doesn't work at all... I am at work already so no time to diagnose right now. What do you guys think, where's the next most common issue?

Did you replace the connector for the resistor as well? Look where it plugs in to the resistor. You will more than likely see one terminal that is discolored compared to the rest.

This was going to be my next steps...
I did not replace the connector... the resistor I got did come with a new one but I didn't replace it. I will go there before and the fuse before looking at the motor and switch. Thanks to you both!

It came with the connector for a reason...
Check the terminal on the resistor itself when you swap the connector out. It may need cleaning. Get a real crimp tool from home cheapo, Lowe's, or an electric supply house. Use the smooth crimp with insulated butt splices, and crimp them hard. Make sure the seam of the metal inside the butt splice is in the crimp die and not off to the side.
Cut and splice one wire at a time, and stagger the splices so it doesn't look like a well fed snake when your done.

Although you screwed up by not replacing the connector, that’s not your current problem. On a properly working truck, you can take the resistor out and throw it in the wood chipper and the fan will still blow on high. Your current problem is more than likely the blower motor connector.

Both the connector for the blower motor resistor and the connector for the blower motor have known problems. Disconnect the plugs and look for burn marks on the connectors.

I was not aware of that the motor connector was also an issue. TIL

Ha, a pun (text color emphasis mine)?

OP, I have used a kit from ACDelco that includes a new connector (at the resistor), resistor, and heavier gauge wiring with success. The entire HVAC system in our trucks is a General Motors special and the specific components a holdover from the days of the joint venture between Toy and GM. The kit was likely developed by GM and distributed through ACDelco because a lot of GM trucks have also had the same problem.

Thanks! My kit also came with the connector, resistor and heavier wires but my lazy A$$ decided not to change to connector. Should've just changed it too.

The terminals on the motor and resistor bridge fit loose and are prone to burning.

Resistor and connector needed for the fan speed.

Look at both connectors on the motor. I'd be willing to bet one or both of them are burned.

If they have burn marks you need to replace the connector plugs.

    Part number 90980-10916 Connector

Part Number 82998-12380 Wire and terminal

Not sold as a kit, sold as each. So you will need one of the plugs and two of the terminal and wires.

I was lazy too, had this problem of fan not working on lower speeds and read about simply repositioning or tweaking the connection plug. Worked on two different trucks and it’s been over a year on one and 5 months on the other.

Thanks for the very complete information. If and when mine goes south, I'll be doing the job correctly now. Then again, also being an "old guy," I'm not so thrilled with the thought of cramming my body up under the dash like I used to when I was younger!

Thanks Jimmy! I already replaced the resistor and should have replaced its connector too but I didn't... So I will replace it tomorrow... I called the stealership and ordered the blower motor connector and the terminals a few minutes ago, they will be in on Thursday and I will go ahead and replace those as well... Looking at the blower motor, it looks like it has another connector that is similar in size and shape as the one that came with the resistor, should it be replaced as well? If so I will need to order it too.

There are only two connectors for the blower motor.

    The four wire connector.
    and
    The two wire connector.

The 4 wire is for the resistor and the 2 wire is for the motor connector.

    My shit is all stock.
As an FYI. The resistor and it's connector have been updated again.
