My front actuator has now been replaced ($700 later). The problem still persists.
I am still not able to switch out of 4WD to 2WD.

my trust worthy mechanic disconnected everything from trucks power and was able to test each component individually. To our surprise, all components (actuator and transfer case), once powered worked as they should.

We think that this tells us that there is something wrong electrically in the computer? I did hear clicking behind/in the glove box when switching to 4x4 but couldn’t be sure if that was for the same reason.

    any thoughts?

Are you rolling forward/backward as you are shifting form 4wd to 2wd? If you are stationary, it doesn't like to shift.

Huh, that makes me really confused then. If everything works individually, then it should function like normal.
Try to roll forward for a longer distance to see if that gives it enough space to shift.
Other than that, I don't have any further ideas, sorry man.

the switch on the dash - the plug comes loose and the connection fails just enough to cause this issue.. is that switch verified to be working perfectly?

The switch seems to work fine. There is no indication that it doesn’t. The truck goes in 4wd no problem

Welp, as i explained. the connection will sorta fail and things wont work perfect.. you think its perfect though so dont worry about inspecting the switch or its connection

definitely worth the extra attention there at the switch cause nothing else seems to be the issue. I do hear clicking behind the glove box so could be it.
    What issue did you have?

I have no issue. I've been a member here @ tacomaworld for a bit and have read about this problem and how it was solved multiple times and relayed that info to you only to be told by you that the switch is fine.

You are the first person to suggest this may be the issue. Everyone else was suggesting the actuator or transfer case. Not going to rule anything out just yet. You may be onto something. I am not smart enough to tell if something is the culprit here so thank you for the suggestion. I just say that it seems to be working off of my ignorance haha :)

I thought you may have had your own similar problem. Do you have the thread mentioning the switch?

Of all the years I have been reading about 4WD issues I have never read where the ECU (there are two together) has failed. Does not mean there has not been, just have not run across. There is a guy here recently who posted the same as you and ultimately found a broken wire issue between going to the front.

If you are comfortable doing some diagnostics using a VOM meter I can send you some info released after the factory FSM. Otherwise I don't want to spend the time gathering it up if you know what I mean. Just let me know.
