Outter end of CV axle rubbing hub assembly (Bad Hub Press Job)

    I'll preface this post with the fact that I did a decent bit of TW searching, as well as other forums trying to find someone else with this issue before making a new post.

    This weekend I decided to do a reboot job on my truck. The red "high angle inner boots I was running both had multiple slices on the ribs. I pulled out the driver side CV and nothing was out of the ordinary. But when I pulled out the passenger side I found a ton of brass shavings sitting behind the hub assembly. Now my first reaction was to check if the CV axle was fully seated. Maybe it was sticking further out of the diff somehow and rubbing. But this was not the case. Then I considered my other possible issues.

    The truck was converted to manual hub 4WD while retaining ABS in November 2018. I used a machine shop to press my wheel hubs and bearings into the ABS spindle. They broke one bearing their first try and had to go buy another bearing from Toyota to finish the job. I'm not sure if it's even possible to press a hub in too far but maybe if the wheel bearing was pressed in incorrectly the hub assembly isn't seating in the correct place.

    The 4WD conversion was completed with all OEM parts. Besides the hub assembly themselves. I opted for an aftermarket DuraGO hub assembly since I didn't want to drop $400 on new ones. It could just be a faulty part and replacing it with a Toyota assembly is the fix. But again this is speculation.

    I don't have any idea on how to proceed from here without just doing the standard "parts cannon" approach. If I decide to do that I'll need to order soon or the truck will be down for some time. I currently have my project truck sitting around waiting on a November Camelbak Toyota parts order that was missing a ton of parts. And I'm selling my Tundra in a few weeks so I'd like to get at least one of my Tacomas driving again. If the successful fix to this is all new parts I'll be bothered about never figuring out the real cause.

    So I don't have anything to compare to but I've taken a few CVs out of these trucks in the past year or so. And the spacing on my CV to the diff appears normal. The truck is running CVJ remanufactured axles.

    I half expected to see something like below causing the CV to contact. But this was not the case. Replacing the wheel bearing, hub assembly, seals, etc, and buying my roommate lunch to press things in at his shop following the FSM is going to run me ~$400.

    Jacked up. I don't have great angles but they're not terrible. The suspension could do with a winch in the ARB.

    Dumb question maybe only because I have yet to take apart an axle for a reboot or anything.

    When the axle was assembled, was everything fully seated? I ask because if your cv axle isn't sticking out any further than it should from the diff, idk if it's possible for the overall length of the axle to be slightly "off" due to improper assembly?

    Speaking from an ammo reloading/gunsmithing background.

    Is everything in the hub assembled correctly? Is there a bur or something on the axle itself?

    Doesn't make sense that the OD is messed up but the ID looks just fine.

    I had the machine shop press the hub assembly and bearing into the spindle. After that I did the back end assembly of the ABS rotor, axle bearing lock nut (the one with the crazy high torque number), and the rear seal. The rear seal is fully seated and the lock nut seemed to go on fine to the torque spec. I did the driver side and passenger side at the same time. Doing one step at a time twice. I fully regret taking this to a shop because I really can't speak for how things were pressed in. I just didn't own a press large enough for this job.

    I thought maybe I forgot to add a dimple to the axle bearing lock nut but in the picture above you can see it's been done. I followed this guide as well as @Timmah! manual hub videos.

    Going to remove the spindle on the passenger side. Then disassembly can begin.

    I apologize for the long pauses. This morning I had to do spark plugs and ignition coils on my brother's 09 Mercury Mariner/Escape and then did my long run, so I was pretty brain dead.


    So I'm pretty convinced this is a CV issue.
    I'd expect this kind of thing from an Autozone bottom of the line Chinese CV is the things that concerns me.

    I can't see anything visually different other than the seals. But both of my CVJ axles will rub the brass ring on all 4 of my spindles while the OEM Toyota CVs don't touch the brass ring on any.
    The CV that was rubbing enough to throw the shavings now has a groove worn around the shaft.

    On my 95 model the bearing bottoms out inside the hub against a shoulder on the outer race, if yours is the same style they might not have seated the bearing all the way which would make it to long through the hub. Just a thought.

    Bailing wire & Duct tape
    The bearing press job was faulty. Causing the bronze bushing to rub on the CV. That's the issue.

    I had a similar issue 7 years ago when I did manual hubs. Although not to this extent. The inner bushing has more "meat" iifc than the outer.

    I'd clean it up and pull the CV after 1k and justify if it's worth all the press work, hub & bearings if it happens that the glitter subsides.

    I gotta say it comes down to the bearing either pressed in wrong or maybe the wrong bearing or poor quality control about the only way that could happen
