I haven't noticed any other signs of a bent frame (bumper not lining up, bed closer to cab on one side, etc) but I can't rule it out under I get under it further...I plan on dropping the axle on Sunday to do the new u-bolts and check things out

Take it to a reputable body/frame shop and have it properly aligned.

Unless you are absolutely certain castor is the same on both front sides I wouldn't rely on those numbers. Did you ever find your alignment sheet? Seeing castor and rear thrust would be helpful. One spot that is the same is the door to b pillar. Level down from that spot on both sides and mark it. Then pull from that spot to center of rear hub and front hub.

Last alignment I know they got me 3° caster on each side but it was a couple months ago so it could be slightly off now. I'll try it from the door B pillar to rear hub and see how it looks

That was gonna be my next question, if by some chance the frame is tweaked is there a way to fix it? Legitimately, I mean...not by chaining it to a tree on one side and using 4lo lol.

I know I've heard of frame shops and all but I have no idea what the extent of their abilities are as far as fixing a frame goes.

I still can't believe it would be the frame but it's hard to imagine what else it could be at this point. Maybe one of my harder winch recoveries did it, IDK

It's the only thing I can think of that could do that. Never been in a wreck or anything. Never heard of a winch tweaking a frame but it would make sense I guess if it was a hard enough pull when stuck. Would be just my luck lol.

Again though I feel like that would have tweaked the bed/cab gap no? Anyway I'll know more on Sunday

So somebody posted this a while back, not sure why I didn't think to post it earlier.

Just the fact that you had the same issue across the last few leaf packs makes me think the frame is bent.

When i installed my Dakars and did my alignment i widened out the centering holes a little on the top of the axle. The axle offset (that they all have from the factory) bugged me and i wanted the thrust angle to be virtually zero. The wiggle room i gained by making those holes bigger helped immensely.

Maybe you could go a half inch forward on one side and a half inch back on the other side? Might help

This is assuming the fulcrum point is exactly at the center of the axle, if that makes sense.
If one of the front leaf springs hangers is tweaked, you’d get the same measurement to the axle on either side, I’d maybe measure front hanger to shackle mount on both sides of the frame. If that distance has increased or decreased on one side, it could throw the alignment off. I’d even go a couple steps further and measure from each shackle mount to the back end of the frame, and from each front spring hanger to a strategic spot on the forward portion of the frame. And I’d make sure none of the spring mount holes are elongated.

I wondered about doing that but wasn't sure if it would cause the axle to move around especially when offroad. I mean I know the u-bolts are supposed to hold it in place but I could see it moving when wheeling if the holes are enlarged

Hate to assume my frame is bent esp when I really can't think of when that would have happened, but anything is possible I guess. I'll know more tomorrow especially when I take some measurements with the diagram @0xDEADBEEF provided above

If it does turn out that maybe the frame got tweaked forward on the passenger side during a winch recovery, I'll check with a frame shop and see if they can fix it before I try and modify things myself to remedy it. Id imagine it wouldn't be that big of a job for a frame shop
