Wow, I was kinda feeling the same way, especially after talking to the main Revolution dude. Do you think I should push to have a third set installed? It sounds like my gear shop is willing to do that if I complain about there still being noise. Even said they could eat more cost and switch to Nitro.

Hows your MPG after the regear? Seems like I went from around 18.5/18 down to about 16.5 with same driving habits and no other changes.

Dang, I think it's starting to sound that way as well. When I called revolution the woman actually greeted me with a totally different company name, and explained that revolution was bought out by another company, but I can't remember the name she gave me.

I got 5.29 nitros installed by him and tho I don’t have whining he left a bolt loose in my front differential flange yoke that rattled loose and came off and also left the breather OFF on the front diff that leaked fluid everywhere. Oh and he got defensive about his work and denied any wrong doing so that was awesome. He also didn’t want to use ANY of the new components that came in the kit like the OEM Toyota seals that I bought extra and separately which I thought was bizarre.

Only you can say if it's worth a 3rd try. My whine is at 60 mph and ~ 72 mph. Luckily I drive in between that so doesn't bother me.
I gained maybe 0.5 mpg (ballpark). Hard to say as I wasn't on stock gearing long with my 35s. With 35s it really helped keep the truck in 6th on the highway and get up to speed in the city. If you have 31s or 32s or something like that you can expect lower mpg due to higher rpm on the freeway. Although 2 mpg is more than I'd expect.

I rarely do gears at work because you can never charge to do it right, so we just don’t do them. I’ve done it for friends rigs and charge up to 400-500 an axle (I live in the SF Bay so that’s not insane even though it sounds like a rip off). By the time you set bearing pre load, backlash, check rotational torque and paint/check the pattern you’ve wasted 5-20 minutes each time to do it correctly. It’s highly critical to do it consistent and perfect each time, and there is no “good enough” when it comes to a pattern, its either perfect or its not. I’ve been working on cars for 15 years professionally and longer for fun, guys get lucky and only have to set it up a few times and pattern is perfect. But in my experience you’re doing 10, 20 or 30 “set ups” before it’s perfect. It really just depends, thank god Toyota doesn’t have shims for backlash like most other axles but it’s still very tedious. The worst is dang preload with shims, get the rotational torque right only to find out you need to adjust opinion depth.

My truck is completely stock so I can’t speak directly from experience BUT I have had great success with Yukon years in my XJ (Dana 30 and 44 in 4.56), it was daily driven on 33s and wheeled hard. It was locked F/R and I had a 4:1 t case, I wheeled that thing hard but I was never stupid either. I did how ever run Nitro gears in my buddies Toyota, but his is all built on 38s and its a trailer queen. I can say he hasn’t had any issues with Nitro gears and he absolutely punishes his rig, I just can’t speak for gear whine lol.

Unfortunately there are a ton of variables that could cause “gear whine” but all in all some whine might ultimately just be normal.

The 3rd Gen Toyota Tacoma does have shims in the third members to set backlash.

Just to add another data point, I had Nitro 4.88s installed in my 20 TRD OR by 4WP and I do get some whine. Its not unbearable, but its definitely more noticeable than stock. I've probably gotten used to it now as the wind noise from my roof rack and gear whine battle it out to see who can annoy me the most :)

Do they? I haven’t done a third Gen diff specifically so I wouldn’t know. I’m still up in the air on what mods I want to do to my truck but if it involves anything 33 or bigger then I’ll definitely re gear it.

All the front clam shells have carrier shims, only the 8" TV6 rear diffs have adjuster wheels, all the rest use shims.

After one year on my 4.88 Nitros (2019 Sport MT) I have zero whine. If anything more quiet than stock. Installed by Mule.

I've been working on cars for over 40 years and if it takes up to 30 set ups before it's perfect than you suck at it!
Also there is no perfect set up on pattern, there is acceptable patterns'
Stick to oil changes and brake pads maybe?

Just got my truck back this morning. The sound is still there unfortunately. It's slightly quieter, and they said it went from a 4/10 to 2/10, but it seems like it didn't change all that much. I can still hear it with music on at a reasonably volume. They said to drive it around some more and to let them know how I feel about it, and they could swap out the rear revolution to a nitro set, but wouldn't I run the risk of it being even worse than before?

They told me yukons are garbage and made in china now, along with G2, so they wont even touch those which was surprising. They only do Nitro, revolution, and I think it was standard.

My brother told me they shouldn't make any noise, and it's an installation/installer issue, but after 2 installs that's crazy. The dude told me only about 5 trucks in the last couple of years had noise like this, and mine happens to be one of them.:censored:

Not sure but I will ask him soon. He will also give me the numbers from all their measurements as well and hopefully pictures of their claimed "bitchin" pattern lol.

One thing that surprised me is they do not require the gear oil to be changed after 500 miles. Just do the normal 3 trip break in and take it easy for 500 miles. Their consensus is it's not required, and if an installer says it is it's because they do a shitty job. Makes sense since when you drive it off the dealer lot you don't need to I suppose.

Ask the shop what size pinion shim they put in. Should be between 0.080" and 0.084". They should be able to tell you especially if they take good notes.

They said the back lash was set to .009, the pinion depth shim was .076 and the pinion pre load is 12 inch lbs. I asked him about the range and he said they go by the pattern, not the manufacturers general window numbers.

I'll keep driving for awhile and see if i can live with the sound. Still not happy since i hear the whine at 60 to 75 even with the radio on a bit, but I have perfect hearing so that doesnt help lol.

You think I should have them eat the labor and cost of a nitro set and hope it gets better? They offered. Last thing i want is for it to get even worse. Heres the pics:
