Getting water leaking from the roof rack and causing rust? I’m not 100% what I’m looking at, is the headliner wet at all? is this from the top of the roof looking down with the crossmember removed? What covers the big plastic hole? And what’s the purposes of the jagged hole under it? I’m not 100% sure how 3rd gen roof racks are mounted but I’m surprised to see the jagged hole in the metal and you are decently getting water down there

So we are looking into a roof rail, correct? And the gnarly hole below the black part is what was drilled, yes? Port installed by a melt would be my guess.

Shooting a bit of fluid film in there before you button it back up and forget about it gets my vote

Apply Coroseal, top coat with Super white or Fluid Film.
No telling what the service monkeys will do to fix it under warranty but there's a high risk they'll wreck it on unauthorized "Test drive"

It looks like the rubber part that runs down our roof channel when there's no rack is gone, I'm not positive but on other Toyotas your mounting holes are there already

Are you sure they needed to drill?

    Welcome to TW!

Take it to the dealer, I wouldn't be happy either but I don't see this being a huge issue. Document everything. Goodluck and don't stress too much

It’s dark out now, but this is a view looking down at the roof... the cross members are what snap into the hole

I could imagine. Lot of jokesters here, myself included, but there are so many knowledgeable and helpful folks as well. Good luck with your rust issue Tom

you said you dont want to forget about but you also said you dont want to do anything about it yourself

if you think toyota did this and you saying toyota delivered the vehicle like this... not sure toyota will admit any guilt what so ever but its worth a try, have you contacted your local toyota dealership??

could try calling toyota corporate and open a claim file with them

https://www.toyotafinancial.com/us/...228-8559 or contact, contact us on your behalf.
Call us at 1-800-228-8559 or contact your local Toyota dealer. Ready to file a claim? Call us directly at 1-855-999-0518 to submit your claim. Or, if you'd prefer, you can visit your dealership and have them contact us on your behalf.

Those holes to mount the roof rack are factory drilled. The trucks show up to the dealerships with tape over the holes in the sheet metal. When they put the roofrack on they just have to pop a hole in the tape and thread the bolt in.

If anything I bet you have scrap metal shavings in there from somewhere (metal bracket inside the plastic roof rail possibly) rather than the actual cab of the truck rusting.

I have a dumb question. Is the roof rack installed in “ the factory “ , or is it installed at the “ port” as some options are.
