    They don't care about those gusset plates - they want to see a perforation in the wall of the frame. Ask me how I know.

    Check the boxed-in areas, inboard of the frame, near the primary cats. Those are the first place to go. I would recommend going after the whole area with a needle scaler ( ) which will blast off any heavy thickness rust that is currently being held in place by the CRC, but will not harm good metal in the slightest bit.

    Per Toyota, the dealership is not permitted to scrape, hammer, or otherwise properly look for rust - the holes have to be visible without the dealer touching anything. Again, ask me how I know.

    Really high miles and it doesn’t have an iPod hookup, but it runs good and the A/C is ICE COLD!

    Mine was replaced at 306k miles so it’s not mileage. The trucks age is a definite factor, 12 years old as you already stated.
    The frame needs to have a rust hole at least 1 centimeter so I’ve been told.
    @PennSilverTaco,
    Has the dealer undercoted the frame with CRC? If they have, as they did mine, I would routinely pressure wash the frame. That will remove the CRC, exposing the rust which is how the dealer found mine and replaced the frame.

    That dealer definitely made that up just to get out of doing it lol. There is no mileage limit on the frame replacements

    They were replacing 1st gen frames up until 2020 and some of those guys had crazy high mileage.

    The dealer did undercoat the frame, back in 2017; I used to pressure wash it but was advised against it by the dealer. The truck has passed safety inspection every year since 2017 with flying colors.

    How do you know?

    The service manager at at Thompson Toyota seemed pretty optimistic that it would qualify; I have until the end of September to get it approved by Toyota so if the dealer can’t find anything today I will bring it back to my mechanic, we’ll put it up on the lift, and we’ll look with a fine tooth comb!

    The manager I talked to was ready to get pictures of the frame and send them to Toyota USA for approval; I was told up to four months for a new frame, but that since this isn’t the worst he’s seen I could drive my truck during that time.

    The dealership doesn't "approve" anything - they follow Toyota's TSB inspection procedures and if they find any qualifying (10mm or larger perforations visible without touching/scraping/banging anything) they submit photos to your area's Toyota field rep, who will give them approval to replace the frame on Toyota's dime.

    If the dealership doesn't find anything worth submitting, yes, I would recommend you look yourself in the most prone areas, using an air needler. If it kicks loose a big nasty clump of rust that results in a through-hole, take it right back to the dealership for another inspection.

    37's,lockers, bumpers, bobbed etc.
    I would check up further. Look at the passenger side where the front of the cab is. They rust from the inside out there due to the ac condensation. Maybe take a *small* here and tap around that area. That is how I found mine as it was otherwise not noticeable.

    Pics in my album, but I found the 2 holes on the outside and underside of the passenger rail near the door. The larger one was about the size of a quarter, pushing on it with 2 fingers caved it in.

    The actual job takes 4-5 days with 2 techs, but getting the frame made and shipped to your dealer takes forever.

    I'd suspect if yours does fail the inspection they'll take it right then and give you a rental, technically they shouldn't/can't let you leave with it if deemed unsafe.

    WHat is the exact date your truck was first titled and registered?

    I would definitely pressure wash the frame a few times before heading to dealer. The dealer does not remove the existing rust prior to undercoating, they just apply CRC and the rust continues unseen.

    Already made the appointment, but I have until the end of the September so if they don’t find anything this time I will pressure wash it. I am actually shocked that my mechanic found anything, so I’m thinking their might be more I’m not seeing…
