To add, it looks like the part number for the blue plug end switch is this one:

So, any harm in just buying this and chopping the plug and solder up the plug? Or if anyone can provide insight on how to get a wrench on that plug...maybe I'm missing something.

Before going through the trouble of splicing in a new plug, I would just jump the pins with some wire and verify that is the issue.

Anyone successfully remove this whole switch/plug? I wonder if a 02 sensor socket could work. @Black DOG Lila

FWIW, I replaced the ADD actuator on my front diff after intermittent 4wd issues that devolved into total failure to actuate 4wd, although low range worked, as you describe (and as it should). Initial diagnosis was made easy when tapping on the actuator with a wooden hammer handle got it to work for a while. As @Black DOG Lila describes, internal corrosion from water intrusion contributed to failure, and is consistent with the intermittent nature of the failure (in my case; yours may have been intermittent at one time).

I have a 2.7 5MT with J shift t-case and was able to r&r the actuator without lowering the front diff or moving the steering rack. I bought the dorman part with 20% off from autozone and free overnight shipping...around $180. So far, so good.

The plug was clearly broken gents...I'm going to start with fixing the plug before messing with the ADD.

I'm 90% sure thats the right plug, as it has the same pins and connector as the one I see online. The other transfer case sensor have a different plug end. Not the blue type.

Cut the plugs off at their ends, splice, solder and heat shrink them together for a permanent connection.
The connections are there for ease of assembly and parts replacement only and serve absolutely no other purpose.

Yeah I get that. I'll try to keep it OEM for now. The Dorman plug comes in this week. I'll see if it works successfully and get this 4wd back to operational!

Well. Bummer. The plug I got was incorrect end, and I went ahead and just tried to hardwire the wires together. Still no 4wd. Now I’m at a complete loss. No light on dash still. I would have figured that would have given me the light at least.

The 4wd position indicator switch is on top of Tcase PASSENGER side.
The plug you broke is for 4lo position indicator switch on DRIVERS side.

Check fuses, you may have popped a fuse while cutting wires. The 4lo switch lights the green 4x4 dash light while in 4lo ONLY.
So if you had the light before cutting wires but no light after you've popped a fuse, screwed up wires or aren't in 4lo at Tcase.

Tested fuse 12, it is fine. Swapped it with verified working wiper fuse; still not working.

When shifted into 4wd on the transfer case, front driveshaft won’t spin meaning it’s engaging fine. This has to be electrical.

When shifted to 4wd the 4wd position switch 84222-35090 located on top of Tcase DRIVERS side sends signal to Transmission Control Relay Module 89531-35050 located under passenger kick plate. The Module sends signal to front differential ADD Actuator which turns on servo motor in actuator which mechanically locks the diff. When the Actuator has fully moved the yolk the green 4x4 dash light is switched on.
ADD no workie, light no workie.
Front driveshaft is engaged by Tcase
Front differential is engaged by ADD Actuator.

I am looking everywhere on my T-case for 3 switches, I swear I only have 2. I have a 84222-35090 switch on hand right now but on my manual transmission 6cyl car I cannot find that switch anywhere. Maybe I am blind, but I have ONE switch on the driver side and one switch on the passenger side. Both with blue plugs.
