Sometimes a butt hair can get on the seal, or it just doesn't get twisted all the way down. My 1 gen is really goofy about it ay least twice a year. Honestly, I think there is a deep enough nick in the fill neck right where the seal lines up. If the seal has a bad spot and just happens to line up with the nick, it will fail for the fuel evap test.

I've replaced the cap a few times over the years, so I am certain it's the fill neck. Hasn't been to difficult to get it to seal when I actually make a conscious effort getting the cap on tight.

 

My wife dealt with this on her 96 too, though I think she was using an aftermarket cap which may not have been right for the vehicle. Her 2005 Rav4 threw the code, I replaced the cap with a OEM and never an issue after.

Thank you very much. I'll now drive the truck and my self into Galveston Bay...lol. Now that you mention it my usual mechanic I went to see who had a 3 week backlog and I thought was high on crack for wanting 3k$ plus to change out my head gasket did mention machining the heads and doing a valve job. Mind you I'm 1. Not a mechanic and 2. Didn't have the kind of money he was wanting. So I simply shoped around for a "better deal" on labor thinking "all this truck needs is the freagin gasket replaced. So 4 shops and all were rite at 22hrs the shop I chose promised to start the the next day & were a few hundred dollars less. I hope I'm getting ahead of myself and I'll find the culprit to this shudder. I don't have a choice.
