    If you're set on doing the relief cut you mentioned, instead of a jigsaw to seperate the pieces, try bringing the table-saw relief cut up slightly more, and then you could go with a crosscut hand saw, or if you get pretty close even a straight edge and a marking knife over and over again to score thru. It's a good exercise to practice building, but honestly I don't think you're going to notice too much of a difference from just cutting all the way with a regular kerfed tablesaw blade.
    The 'faults' you see are going to seem 10x worse than what any person you give this piece to will see. You're going to be your harshest critic

    A truer statement has never been made! I think I'll just keep it simple for now and just use the regular saw blade. More pressing is the hidden barrel hinges. Those bastards are tricky and require exacting precision. I should use a regular hinge but really want to get these to work. I have a digital caliper coming that will help. Even <1mm makes a difference. I finally was able to make a template for the holes that worked and got them temp installed on the prototype box last night.

    The 8mm barrel on the hinge is exactly 8mm. An 8mm drill bit makes exactly an 8mm hole, so the barrel won't go in. I looked through all my bits and couldn't find one that was 8mm-. So I got one that was too small and taped sand paper to it. Ran that in the 8mm to open it up a bit. Worked, but look at how thin the walls of the hole are. Danger close. My actual walnut box will be slightly thicker.

    The other tricky bit is clamping the lid to the box in the open position to drill the holes. The top is barrel shaped and not the same height as the bottom. Clamps and shims helped, but tricky to maneuver around the drill press table. It's been a struggle but a fun challenge and I'm learning a lot.

    Well I tried the scroll saw on a scrap of walnut and it went so well I decided to try it on the real wood. It went better than I could have hoped for! There was next to no tear out and the kerf loss is about as minimal as reasonably possible - I think about 1mm.

    lol it definitely was like that. I gave some thought to figuring out a way to clamp a guide or something to the table but at some point you have to just stop overthinking things and do it. I've been working on this for a month and it's taking longer than planned. Mostly because of weather delays - all cutting and most sanding is done on the deck so rain, temps in the high 30's/low 40's, dark at 5pm things, etc - building a test box first, building a miter key jig and bevel cut sled, never having done this before, blah blah blah.

    But I still have all my fingers and both eyes! I have thinned a fingernail or two on the oscillating vertical sander. That thing is sneaky aggressive.

    Now I'm working on shaping the top. I started roughing out the barrel shape with angle cuts on the table saw. Once I get a few more I'll round it with the oscillating vertical sander. I love the way the grain swoops down where I made the first cut and look forward to seeing the way it looks when it's done.

    I found a used drum sander on craigslist, but the seller acts like its gold...the new one of the same model isnt much more and has better features.

    The newer ones have electronics that sense when it’s going too fast and automatically adjusts the speed. That keeps them from damage

    When I bought mine I was given a demonstration on the quick lift adjustment, but that machine was a display and none were in stock and no expected date. I bought a larger 19/38 and it's been perfect for me.
