Easy, just buy a quality rack and you'll be fine as long as you have good mounting points and don't overload the cantilevered section (it sounds like you fully understand this and don't plan on much weight). Expect to shell out some money for something like an ARB rack or Rhino-Rack Pioneer or build it yourself, something that is more rigid than a Walmart rack. You want it stiff enough not to bounce, especially with your light bar. Just make sure it has enough space so that it can't impact the cab during a flex. There are some folks who have done this on ExPo.

Side note, you don't have to drill holes in your double cab, you have mounting holes already underneath the weather stripping, they're covered by stickers.

Thanks, will inquire with them about midsize and see if viable option. Will post update.

I don’t see any reason you should not try it. It’s called R&D (research and development). Just weigh the risk/reward, and be safe about it. If you have concerns about safety, make sure you address those concerns, and don’t just wing it to see if it works. The custom car/truck world wouldn’t exist if we always had the same solutions to different problems. Take what others have learned, and apply it accordingly, but at the same time don’t be afraid to take risks.

This thread is so confusing… just buy a rack that hangs over the cab that mounts around a shell! They exist for a reason!

There are issues with that which I'd wanted to avoid. It'd likely increase the frontal area beyond what I had. I don't like the exoskeleton look of those racks.

Ultimately I just wound up going with your standard sized Rhino Rack Pioneer Platform. I was going to go with a longer one than I'd gotten but thought that I'd probably be best off seeing what it was all about. Turns out I probably should have gone longer because I'm 100% positive it would easily have handled the load (well beyond what I'd anticipated putting up front). With that said, all the wiring for the lights is well tucked/routed and it is a really, really solid rack. I only have my Rotopax cans up on top now, and I only have them there to get them off the floor of the garage. I like the ability to configure for pretty much anything/event I need.
