I don't know enough specifically about the 5 lug. I do know that folks struggle to get the springs in and outta there and have to use coil springs compressors and lots of swearing. They aren't coilovers like the 6 lugs, which you can just pop out with 4 bolts. But it's something I'd be thinking about if I were working on that.

I also just looked at the FSM for the 2wd.. Those bolts are speced at 116 ft lbs. Just to give you an idea of what you're trying to overcome with that extractor bit.

He is getting the bottle jack under the lower control arm to support it. He actually had and extractor bit removal tool that he sent in the picture that broke and broke the bit as well. I am thinking there probably isnt enough metal now to grab to ever get that out with the bit broken inside it.

There are tiny holes at the top up there would be no way to drill down into those to try an break the metal up it would just snap the bit because its such a small hole.

Well, since the OP had drilled a hole upward into the bit...I don't know if he would bother continuing to drill through most of it (mentioned this earlier).

At that point there's no real outward tension and the bit should come off the 'walls' of the knuckle by chipping/tapping at it.

How can someone prevent this failure from happening? Is this something that could have been avoided by routine maintenance?

More than likely could have been prevented when you start seeing signs of rust or boots completely crushed its usually time to replace parts.

If none of this extraction pays off I’d just carefully drill and tap it if you want my opinion

I've got this exact set at home, used it plenty of times and they work pretty dang well.

He is gonna have to try an remove a piece of a bolt and an extractor bit. There is a small chance he may have drove the extractor to deep an into the actual knuckle because that particular bolt has a closed housing it bolts into which is a PIA design. Its easy to go to far when you dont know how much bolt is in there.

A new knuckle is a little over 100$ from NAPA when your in a pinch with money an time sometimes its just easier to repace something but it looks like those 2wd's front suspension are a pain in the ass because of the spring.

Options are becoming limited. If there is a hole completely through the original bolt- maybe a punch could drive the extractor out.. but then your options are kinda just another extractor. But I wouldn't try that unless he actually used PB Blaster (rather than wd40) and some heat before hand.

It's getting to a point where sourcing a new/used part is going to be more time effective.
