I'm trying to do my brakes & rotors, and cannot remove the rotors. Am I missing something or is it just rust.

I think it's a captured rotor. You just need to remove the caliper and the rotor should come off with a few tender taps with a BFH. But I could be worng.

They were just stuck on. I sprayed penetrating fluid on them & then hit them from behind.

I'm not sure if the '96 models are the same. Some have a set screw, & some have threaded holes to screw screws into to back off the discs.

    Good luck

Ok, I have my caliper removed and my wheel off... looking at the replacement rotor I can't see anything that holds it on other than the wheel lug nuts and caliper assembly, correct? This thing is seriously fused/rusted on there... any tips for getting it off? I have loaded it with PB Blaster and Liquid Wrench (around bolt holes and center hub) on alternating days for 4 days now, used a pry-bar from front and behind the rotor with all of my 270lbs, beaten on it with a hammer from behind on all 4 quadrants until nearly deaf, all to no avail. I'm guessing these rotors have been on the truck for 10 years or so given the infrequency with which dad drove it... anyway any tips for getting off a rusty rotor are appreciated.

Looking at how it is seated on the bolts, it appears to (perhaps) be binding/bound on the bolts due to the clearance of the holes in the rotor to allow it to fit freely (sliding on a new rotor, you would get a tiny amount of rotation due to hole clearance before it actually caught and moved the wheel)... but I'm running out of ideas on how to free it up and remove it

They just get stuck on. On the hub there will be 1 or 2 threaded holes. Find a bolt that fits these holes and tighten it till it pops off. They are there specifically for this reason.

I'm at work so can't look right now, but will the threaded hole(s) be on the flat end of the hub (as in looking directly into the wheel well) or on the round side of the hub? I don't recall seeing any such hole(s) but doesn't mean its not there... will check when I get home. If indeed I can use a bolt to drive the rotor off that would be a wonderful help

open your hood and find a 12mm bolt i know theres one in the right fender area, take it off and use that on the open threaded holes by the wheel studs and it will come right off.

There are not any threaded holes going through the hub or the rotor, there are only the 6 holes for the wheel studs. It must be a feature on newer models. By looking at the new rotor that I'm going to put on, I can verify that it appears to just slide on over the wheel hub and the old rotor is just stuck.

Can I possibly damage anything else if I take a sledgehammer to the old rotor (I don't care about damaging the rotor as long as it comes off)?

Beating on them too hard could potentially damage the wheel bearings. Don't let me scare you by saying that, but I have seen it happen. Take a torch to them and heat them up before you beat on them. Get them to where they are almost glowing. BTW instead of using pb blaster get some stuff called Free All. It's far superior.

No that's exactly what I wanted to know... I will torch them first and then whack at them some more... I didn't want to take out my aggression on them with all my weight if I didn't have to, and I've already whacked them as hard as I dare, so gonna go with some heat tomorrow and try agin... will post back & thanks for the suggestions

Good luck with it. I ran into this same problem on our '05 Highlander. No amount of beating would remove the rotors due to the rust. The rust seems to weld them onto the hub. That's when I learned about the bolt holes which made removing them a piece of cake. Too bad the 1st Gen doesn't have the removal holes.

Finally got them off this morning! Man it was a bear... there was a definite trick to it... I had to pry from behind the rotor with a pry-bar at just the right angle and with a loud crack of breaking rust, the rotor came right off... once I got the first one the second one was a breeze... thanks for all the help guys!

    The bolt method works best.

Found this pic of my rotors before I swapped to a BBK. Threaded bolt holes are at 6 & 12 in this pic.
