How much oil was it puking ?
The pictures dont really show that it was wet for a long time between the transmission and transfer case . Usually transmission fluid will wash aluminum making it look like new . You could be the victim of a cracked coupler housing . I also understand you cleaned everything up when it went back together
I would be taking both housings off and looking for cracks next .
They just seal back up with a quality rtv silicone . Wouldnt hurt to pop them both off and have a look

I had a leak at the t-case input seal pretty much from day one. The (supposed to be) dry cavity between the transmission and t-case had almost a qt of gear oil in there when I pulled it off. I replaced the seal with a new one from the dealer, it appeared to have an updated part number..

I saw no signs of red ATF so I left the transmission output seal alone

I cut a small notch in the bottom edge of the case with a file to act as a "drain". I didn't like seeing all that gear oil pooling up in there. In the future, if its leaking I want to know about it sooner rather than later

Older chevy trucks were the worst for this . Metal clad seals were junk . They got soooo hard after a few years
Every time the guy drove his truck up a hill , the transmission would drain all the fluid out of the transmission and overfilled the transfer case .
He would be driving his truck 2 quarts low on transmission fluid until the transmission burnt up
Back then , there was enough room to double up on metal clad seals . Instead of one seal , we put 2 of them opposing each other between the transmission and transfer case

I can't seem to get a good picture at the moment but where the trans and tcase meet at bottom of that seem is wet and is trickling down the t case I just did a 800km trip, everything is still hot so when I cracked the fill plugs fluid came out of both. I do have a tcase input seal that I ordered when I first took it off I could replace it with, I currently have permatex green rtv for diffs and transmissions would that be acceptable or should I get the Toyota specific orange fipg stuff?

Also unfortunately I no longer have access to a bore scope so I can't get another picture in the "dry zone" but can get one from Amazon in a few days if we're all wanting to know for sure

Why didn't you replace the actual seal? The o-ring is for dirt and moisture. The seal with a lip and spring is designed to hold in fluids. You need to pull it back off and do it again correctly. No silicone needed..

Because to me it seems like the seal on the tcase separates the tcase fluid from the trans fluid since the seal gets shoved into the trans farther than the o ring, and the o ring separates the trans fluid from the outside world. At least that's what it looks like to me I could be wrong, I put silicone around it thinking I buggered the o ring the first time and really didn't want to pull the tcase again but here we are

Don't feel bad, I had to pull a 4x4 Ram 1500 transmission twice last week because I put the wrong crank sensor on the back of the crankshaft

    I’m with @Dm93
    That o-ring looks odd.
You’d think it would be tight and in the groove.

    Oh, ok.
    Then I can’t really help.
The others guys mentioned everything I’d know to look at.

The old o-ring was stretched out because it was in contact with oil due to the leak. It expands and sags down as soon as the t-case is removed. Same thing as a radiator hose getting spongy when it gets oil soaked. They're not designed to seal petroleum based fluids

That’s what I’m thinking …if the seal didn’t matter why is it there:popcorn:

I’d don’t know if the t-case is the same for the Auto and Manual but there is a t-case for sale on TW for $150. If……..that’s the route you have to take.

But I honestly don’t know where to go from here with out having my hands on it.
I am the type that has to have stuff in front of me. And even then, I’m bad for looking in the wrong places.

So what seals the transmission side if it isn't the o-ring? There doesn't appear to be a seal on the transmission side.

Ahh I understand, so the transmission output shaft must be sealed further in if that's the case, I haven't been inside any transmissions other than in trade school, that's where the wizard lives lol

Well shit. There isn't a seal in the trans side? I could swear mine had a seal almost identical to the t-case seal on the trans side

I haven't been in there in years
