Well you still have a lot of hard work ahead of you but at least that casting is surprising cheap at under 200 bucks.

Yeah, it is definitely going to take a lot of elbow grease but I checked locally and I can get a new one for $140, which in my book is practically free compared to what I was thinking I was going to end up shelling out.

Awesome!!! TW for the win. Ceratec, oil change intervals, and greatest reveal in third gen history actually led to something good for Christmas. Glad it got sorted for you. Well done TW.

So just for my curiosity, what is the suspected cause of the original issue (cracked diff, or diff mount, etc)...
The gear install any suspect here?

So I came down hard on a boulder and took a pretty big hit a little while ago, which I suspect cracked/broke the diff mount. I've got a big dent in the cross member that goes right underneath it. I had a seal bust on the axle on that side, which I thought was odd, but I replaced the axle quickly because I was heading out on a trip (should have paid more attention on that repair). This was the first time I've put it into 4wd since I replaced the axle. I suspect it was already snapped by the hit, or was cracked and finally snapped as I was bouncing around on the forestry roads.

    TLDR; More guts than brains

EDIT: Forgot to mention, I've had the gears coming up on 2 years now so I highly doubt that had anything to do with it. I have beat the hell out of this truck, it's not the first thing I've broken :D

Yeah, makes sense. I feel like my aftermarket skids have some at least decent clearance between the skid and the diff, although it may still not be enough. Just curious do you have OEM skids on or OEM TRD or aftermarket, or did the hit deform the skid enough to hit the diff... or am i missing something else?

I've got full 3/16" steel from Victory 4x4 and there is clearance between the skid and the diff, however I have had to drive over them to bend them back multiple times after trips to the parks (like I said, I needed an automatic because noob). They are great skid plates but I hit so hard at the time I was honestly shocked I did not have more damage, which in hindsight means I did not look closely enough. I have been wheeling it all summer since then, so I think it only cracked then and finally broke recently, which gave it enough flex to pop the seal on the axle.

Yeah, deforming 3/16 enough to take out the diff is going to be impressive, cant argue with that. Thanks for the anecdotal data point.

looks like upper oil pan, maybe temporarily patchable

or have compliant suspension, not jump it, and upgrade relevant parts (front diff mount reinforcement) like everyone else

    it being weak

Replacing that upper pan is going to be quite a job. I would suggest pressure washing everything before you start. Keep everything as clean as possible. Good luck.

If you opt to have someone else do the work be sure to put post it notes on the dash stating "no oil, dont start" dont give anyone the benefit of the doubt when it comes to walking around sense.

So I have been pretty slow to get things moving on the truck due to the holidays but I just got the front differential removed and got a good look at the damage. Thought I would post a couple of pics for the damage porn folks:

    oil-pan-carnage-closeup.jpg

Other than the huge crack, everything else looks relatively intact:

    oil-pan-no-diff.jpg

The front differential looks like it didn't even notice the hit:
