i have a 2004 double cab...had to have AC work done (replaced evaporator). I have noticed bits of the dark gray foam that comes out of the registers when the air or fan is on.....assuming it may be due to disturbance when working on it or just 14 year old lining that has dry rotted. Any ideas on how to alleviate or get it out?

not much you can do at this point. The factory evap is really encased by foam and I cant see the tech just saying the hell with it and not cleaning it out before reassembly. The only other place foam can come from is the crossover tube immediatly behind the glove box. There is a ring of foam on both ends. If you drop the glove box to its stop, then push in on both sides of the glove box at the door/dash the door will drop more. Then you can see the tube. A quick wiggle and you can tell if there is any foam left... she might wistle at high fan speeds if the foam is gone.

The outer edges of the outer vent doors in the upper dash have a thin layer of black/gray foam to aid in keeping a air tight seal when you close those vents. They've recently started to deteriorate on my 04.

    I had this happen.

I was able to fish the foam out from behind each vent using a pair of long thin tweezers.

It's part of the vent seal. Happens to me too on my '98. 20 year old foam doesn't fare well.

I'm thinkin a line of silocone should seal it up...nvm..then you couldn't angle the vent.

I have a 2008 that I bought a few months ago (May, 2018) with 88,000 miles. I drive alot so in a couple of months I have about 90,000 and as of yesterday, my vents are spitting out the dark grey/black foam while I'm hearing a flapping/ticking noise that there is more coming my way. The only problem is that I haven't been able to find any diagram or explanation of where it's coming from.

I want to fix the problem (Noise & emitted foam) but I also want to replace what is being blown out since I'm sure it serves a purpose of filtering, sealing or ?.......

.....Can we revive this thread.....?.......What else do we know?................

My truck spits them up also. During various times of working on the dash when
I have had vent louvers removed I will turn fan on high so they can blow out.

This is a cool thread to revive. I like the post where the guy says, " I got my truck a few months ago with 88k. I drive alot but in 2 months I'll have 90k miles on it". Ha ha that's funny.

If there is anything I know about my truck, it’s that she is very reliable and I can always count on her to blow these foam chunks out…I’ve just accepted that she’s getting old.

IMO those foam particles have chemically changed form
nasty sticky crap that stains seats/carpet if you try to brush it off
