When i shift out of four wheel drive i often get a weird popping noise in the front diff. it seems to be really bad if the wheels are turned. Sometimes it is worse than others, anybody else have this problem?

    Lots.
It's normal. It will make that sound when you shift out of it. If you aren't on the accelerator it will be less violent but you aren't hurting anything.

I figured everything is fine, I just don't shift out while hard on the gas.

I don't even shift into or out of 4 wheel drive anymore unless the truck is stopped, foot on brake and tranny in neutral. Very smooth, no sounds at all.

I think the wheels should be as straight as possible when shifting as well....try that too.
