Still getting ready for the winter Alcan solo drive. Decided to put new calipers on as the old pistons etc. were pretty rusted out and sticking sometimes. Had my roommate help me bleed the brake system afterwards. Braking action is much improved :D

Oilchange time, put on the winter tires and then had a bright idea...

Started troubleshooting a rear locker issue. Rear locker stopped...locking. Did the locker mod a couple of years back, and it's worked great. Had the phantom locker indicator light issue start happening, pulled that sensor about a month ago, fixed and life was good. Then the locker stopped doing its thing shortly after. Happy coincidence.

Relay was clicking, but no dice. Actuator coil showed continuity. All good there. Found an issue with the tap I put on the purple wire. Stupid vampire taps. Crappy connection, it generated enough heat to melt the plastic. Fixed that and had consistent 12V. Cool. Move on.

When I started measuring for continuity across the limit switches, found that I had nothing from common ground to either limit side. But I could measure from one limit contact to the other... Hmmm... Time to dig in. I'm afraid that when the power was intermittent because of that shitty vampire tap, the locker may have gotten stuck in between states in no-man's-land.

Pulled the actuator, broke the head off of one bolt in the process. Gotta love living in the rust belt. No big deal, we can extract it on the bench later - it's the one that's mounted into the actuator body and is doubled up with the guard bolt that bolts to the diff. Had to eventually use a hammer and a brass dowel to persuade the locker assembly from the diff. That o-ring was tired and needed to be replaced. Assorted O-Ring kits always pay themselves off in the first ring you need to use. Found one that worked and lubed it up for re-entry.

Proceeded to use copious amounts of penetrating oil on the 8mm bolts holding the locker cover on to that assembly. FAILED... After applying about 2.2 lb/in of torque, they snapped off in my hand. Well, f%ck. I'm 70km from my own garage, doing this in my dad's shop. On a Sunday afternoon... And I have to drive 70km from home to get to work tomorrow. Time to back out until we can go at this with bigger guns and another vehicle to drive to parts.

Luckily, the bolts to hold the assembly to the diff housing also hold the locker assembly together, so I'm golden. I put it all back onto the diff, making sure the locker was fully unlocked.

So... Time to get all the parts I need to rebuild my locker actuator (or find a new one). Am I seriously seeing $1k for a new replacement unit?!?! Not afraid to rebuild, just want to have everything I need on hand. Is there such a thing as a rebuild kit for these things? Or do we just improvise?

    Cheers,
    Marc
