You did. I said "I mostly take public transportation during the work week, hence the low miles."

I didn't say what I did on weekends.

    1/2 day LOL.

Try brake clean and a rag for the plug next time, save a little time.

    Try a hand pump.

You really are overthinking a basic service.

The sludge is normal but shards would cause me some concern and I'd be taking it in if under warranty or be pulling the 3rd to inspect.

I wouldn't be overly concerned about the front oil color and smell.

I Changed my 2007 4X4 after 93K, for the First time, and I had no sludge or shavings. That picture would concern me.

I'm not proud to say this, but I just changed the oil in the diff. of my '09 5-lugger (2wd 5-speed) for the first time at 145K miles! Those are mostly highway miles as I have a roughly 100-mile round-trip daily commute. At least it's an open diff (electronic LS using the brakes)... no LS locker or clutch packs in there. There was a little sludge on the drain plug, but no chunks/shards. Here's my issue though... the manual specifies a quantity of 3.66 quarts. I put in a full 4 quarts and nothing ever came back out the fill hole. Truck was sitting on level ground too. What's up with that? Do I need to pump .34 qt. back out of it, or is it OK to leave the whole 4 qts. in there?

The manuall gives you a drain and fill. If you have not changed for long time you may have been running too low anyway hence why it took more.

+1 unless driving in water a lot. Even then you can just loosen the drain and see if water comes out. I change my rear at 30 and front at 50. 15k is over kill in my book and unnecessary. I never changed it in my Sporttrac - 186k or my 97 F150 - 182k.

I measured what came out and it was right at 3.5 qts. (Possibly 3.6) - and I let it drain a good long time. I would think if anything I didn't get all the old oil out - in which case it would have taken LESS than specified to fill it. Seems odd that it would take a pint more than specified and still not be "full" (to the point where it comes back out the fill hole). I just don't want it to be overfilled and cause the oil to foam and/or blow out of the vent. I could easily open the fill hole and pump some back out, but then I'd be worried it was too LOW. Guess I'll just keep an eye on it.

It may have come out that much. if could be as simple as one oil baffle not holding.
Bottom line is your fill has to be at the hole because this is the level that bearings are in oil. If you draw the line starting from fill hole to the front on the level ground that oil level is barely over the oil baffle between pinion bearings. Same with bearing on the side of carrier.
Foaming is not an issue, not having enough oil is always an issue.
So If you are next to fill hole level than you good. Regardless how much it took to get there.
