Royally F'd up installing Cali Raised 52" LED bar brackets...

    Don't use JB Weld - it won't be strong enough.

    I would do this: cut a small piece of metal that is narrow and long enough to cover most of the hole. In the middle of that piece, drill a hole big enough for the riv nut.

    Get some of this Metal Weld stuff: https://www.amazon.com/gp/product/B00T59L8PI/ref=oh_aui_detailpage_o02_s00?ie=UTF8&psc=1 .

    Cover the small metal peice in Metal Weld, and using needle nose pliers, insert it into your hole and press against the truck's sheet metal. Once Metal Weld is cured, you will have a strong backing plate with an appropriately-sized hole. Cover any remaining gaps or imperfections with the same Metal Weld. Once that's cured, insert your riv nut, and promise to never touch the truck again.

    If it did, it's probably garbage. Good rivnut tools are not cheap, and cheap rivnut tools are not good :D

    Workin' on it....
    In the video they just used the step bit to start the hole and then used the actual 25/64th, but I agree starting with a smaller bit for a pilot hole and working your way up gives cleaner results. Everytime I've used a step bit there is always a slight jarring feeling when you go up to the next step. Maybe where things went sideways here.

    You need to compress that rivnut with the proper tool. It needs to sandwich the sheetmetal, like a rivet, hence "rivet nut". I've done hundreds of holes with uni-bits and a lot of rivet nuts on our race cars, no issues other than sometimes going off center without a center punch or worn unibit.

    You arent using the long bolt with the toggle... silly.

    Shorter bolt obviously, the whole idea of the picture is to show the toggle used.

    Insert the toggle and bolt as one into the hole, add a couple dabs of some super glue to hold the toggle in place, unscrew the bolt, mount up the bracket and screw into the toggle with a shorter bolt.
    Not sure why this is so hard to understand.

    Did you forget to "grab a friend" ? Lols! Just get a bigger rivnut or take to a body shop and get it welded in. I too also had issues with my holes, but i ended up keeping it the same size as the rivnut just slightly elongated... and used some 6000psi jb weld to finish it off.

    Had to drill the roof of my '04 with eight 1/2" holes to mount my Smittybilt roof rack, talk about a heart attack. 7/8 were flawless but the last one I got overly confident and drilled too fast, almost paid a similar price but luckily the well nut still fit snugly enough to work correctly.

    JB weld and silicone are your friends

    OP has a hole too big and cant mount his light bar with the hardware provided. Toggle is a hinged nut that collapses down to fit into a hole and extends once the hole is penetrated (hehe). This allows the OP to then screw into the toggle.

    Makes sense to me...

    Just in case you dont know how a bolt toggle works... (using a shorter screw)
