Service & body shop manager say they hasn't seen this before. Anyone else?

Next week service manager is going to put it in the air, take lots of pics and send them to Toyota. Then sublet to the body shop to cover the warranty.

That sucks. It doesn't look terrible so it might be a simple sand and paint situation.

The real concern is what caused it? Just bad prep at the factory or something after-the-fact.

How does one get 1 tiny spot of rust bubbling under the weather stripping?

All it takes is a little chip. That's an area where water and salt can get it, and sit and rust.

Not to say that's what happened but it's possible. Either way it's a perforation, so it should be covered under the paint warranty

In not worried about it not getting covered since I work there. But tacoflavoredkisses is right, what caused it is the real issue and that's what the service manager is concerned about. That's why they are going to get it up in the air to see if they can see behind it at all and take lots of pictures. Then send them to Toyota so they know about it, hopefully prevent any future occurrences. Service manager thinks it's probably just a random 1 off type thing though. Caught it really early. Shouldn't be too bad of a fix.

Is it under the paint or on the surface?
I had a few spots on mine in that area and it appeared embedded but turns out, the dealer called it fall out and buffed it out by hand so he said. Mine is fine now, interested to see what your dealer says.

From what we can tell it appears to be under the paint because it's bubbling up. Should be getting it into the shop on Monday.

Discovered some of the tack welds on the box were rusting (between the cab and bed). Showed it to the dealer at my 20K checkup. Without hesitation the dealer said they would take care of it and they gave me a loaner. They had to pull the bed to refinish it. I pick it up Monday.

Got it into the shop this morning. Did the 10K service also since I'm about a month and half away from my year and only 4988 miles. They didn't really see anything underneath, but they pulled up the scuff plate and there was another little one. So Toyota is going to send an engineer down in a week or two and we have to get our body shop to do the repair estimate.

That quicksand coating "appears" in pics to be thin, and probably missed or didn't apply enough coating on the edge of the stamp flange. Trapped moisture (from washing or rain) under the flange seal causing the corrosion. Usually the paint isn't that textured, not thick orange peeled paint, but too thin of application while the atomized paint is flashing over before the overlaping coat is applied. Likely robot issue on the paint line.

For example, look at how thin the paint is (noticed over the plastic drain cover). Good contrast over the black, which was painted at the same time as the steel floorboard.
Below is a pic of a BMW with several months of water leaking into this area and causing early stages of floorboard rot/ cancer. BMW cars are phosphate dipped and then painted. No primer on the F30 series BMW. No clear coat inside the car and rust is developing from water never evaporating out. Not sure how our Tacomas are done.
Freshwater (rain) is water is nature's solvent....just not as quick as chemicals or saltwater.

Brake fluid? I know that shit will bubble up the paint real quick and it holds moisture causing rust.

@Adk46er, nice I've got 10 out of the 46 done. How long did it take you and which was your favorite?

Started June 2011 on Cascade and finished on Emmons August 2014. Thought it would take me much longer, but once you start its addicting. I always struggle to come up with a favorite peak. Each hike was rewarding in different ways depending on trail conditions, weather, people I met along the way, sleeping in the bed of the Taco at the trailhead with the Softopper on, or backpacking in. Some peaks with poor views were just as rewarding as ones with great views because of the journey getting there. Taking all factors into consideration, Haystack was one of my favorite hikes. I've started to hike the 46 again, but it will end up taking longer the 2nd time around.

Looks like you're well on the way with 10. It is quite an experience. Enjoy!
