I've had the clicking/grinding noise under the passenger side dash for a couple of years now. I temporarily fixed it by the following the awesome instructions in the link below. Well it's back, and can't get it to stop. Driving me crazy! This particular servo is controlled by the AC so it only does it when adjusting the temp with the AC on.

Is there an aftermarket part?? I can't locate one, and the best oem price is around $150.

The reason why it does that, to my knowledge, is it freaks out when the ambient temp is the same as the interior temp. Or if the interior temp has reached the temperature it's supposed to be. So it's constantly just maintaining equilibrium. I notice this especially in the spring or fall. Usually bumping the temp control up a little bit makes it stop.

Yes, I use to could do that. I would turn it full right (Heat) and then back to cold to stop the clicking. Now, it does it no matter what.

I'm resurrecting this thread in case it helps someone later. Since I'm unable to locate an aftermarket part I took the servo out last night to bend the contact arms upward for better contact and reapply white lithium grease to the plastic gears. Again, I've done this before to the unit below and it resolved the problem for about two years.

Servo removed. Held in place by three phillips head screws.
    Servo removed.jpg

Servo case taken apart. Gently remove the plastic tabs on each side to release the cover. Even being careful I had one break, but it's still secured tightly with the others.
Notice the grooves on top of the piece on left. This is from contact with the 6 contact fingers below right. According to many, this is the cause of the clicking/grinding.
    Servo case apart_1.jpg

These gears are not pressed. Just pull up to remove. Check to make sure they aren't chipped. Afterwards, I'll make sure to apply white lithium grease.

There's a thread on the Toyota Nation website that references the plastic worm gear that connects to the shaft of electric motor having to much play. One below has very little play so I don't think that's causing the clicking/grinding on mine.

What a shit design. Thanks for posting. My actuator goes wacky every now and then opening and closing. I need to take mine apart also.

    Was it difficult to remove?

Yeah, that's exactly what mine does. Not all the time, but it gets on my nerves.
Two of the three phillips heads are easy to remove, but the one in the rear of the servo is difficult to see. I would suggest you remove the one in the rear first. You'll have to feel around to the back of it to locate or take a mirror with a light to see where it's at.
Once the screws are out it drops down and out.
**I had to use a stubby phillips to get the one in the back out. Not a lot of room to maneuver.

Finally got around to doing this. With the exception of breaking off the tabs that go to the most hidden screw, it seems to work a lot better now and no more clicking (for now). It seems to be held on just fine by the two screws.

    Awesome write-up!

    Jammer:
I had a 2001 Tacoma 4 cylinder which in the past 2 years keep having noise from the blend door actuator. Like many, I couldn't find exact replacement part. So by follow your recommendation, I took several photo shots to remember its orientation, then took it out (3+1 screws), took more photos to remember the location of the which bar, separate those 2 parts (exactly like you, I broken one of the 6 clips, but that didn't affect the final installation); clean both sides and all the gears and contact arm, use lithium grease to re-lub and then put it back.

All together, it took me only about 45 minutes and $6 to buy an 8oz lithium grease; and now, NO MORE NOISE.
    Thank you very much !!!!

Good job figuring it out OP. Now just pray your door lock actuators don't both fail like mine did :D (both had gears crack beyond repair, similar design to these)
