The circuitry I inside the cover were the vacuum/breather tube goes to is gone. And does anyone know what years I might be able to use Besides the 2005?

I went to the junk yard and picked up a whole tcase for $150. I took the actuator off and installed on mine. 4x4 works great again.

Have you pulled off the actuator and looked at the contacts?

Make sure when you do you mark the position of the contacts so you can put it on back the same way it came off.

So if anyone wants a tcase with an actuator that could possibly refurbished let me know.

The gear can come out and its probably better to have the original position (2wheel hi) marked. or at least take a picture of it so if it does come out you can get it back into place.

I was stuck in 4hi way down in Baja, not wanting to drive 400+ miles in 4hi I had to turn the gear under the cap manually to get it out of 4x4

If you turn that gear you go from 2hi - 4hi - 4lo just for everyone's info if you get stuck in a position like I did.

I'm still interested in what the op did to remedy this.

    Let us know :)

You have to lower the trans to install it right? How far and does that require loosening of the motor mounts too?

No you don’t need to lower the transmission.

Then how do you reach the bolt on top of the transfer case?
I wasn't talking about installing just the actuator, for that I'm aware you can leave the tcase in place...

About 2 feet worth of extensions and good feel for where the bolt is.

I know for a fact cause I’ve done it twice already. Bench pressing the t-case back in is harder than unbolting that bolt.

Just take the actuator Cap off and turn the gear until the front drive shafts moves Feely. You can reach and just grab the drive shafts and twist it in each position of the actuator gear. When you are in 2hi. Replace the cap. Now you can drive the truck until you find a newer one. At least you can drive the truck not in 4by.
