Weird, I feel opposite. I've come to really enjoy nailing the rev match. I tend to do a bit of a double pump. The first is really short (like just a tiny, rapid blip, then I try to hit the target rpm with the second, deeper pop and I've been pretty much nailing it lately) 3rd to 2nd is the most difficult for me, but still seems to work.

Pedals are to far apart for me. Sometimes I hit it, but sometimes my heel misses the gas altogether. Any advice on how to do it more consistantly?

Yeah. Agree. I wasnt talking heel-toe though, just rev matching on downshift.

I think what is happening is I'm taking advantage of the rev hang so I don't have to heel-toe. I don't really know what's going on graphically, but it feels like my initial blip is getting the throttle open and the second "sets" the rev at the target rpm.

I could be completely full of crap too, but it's what has been working for me.

    Material ordered.

I'll do what I can on pricing, but FYI ... Ti is about 9x more expensive than equivalent size stainless steel.

Bonus feature, this material will be biologically inert ... so you can put it in your butt if you wish.

Searching classifieds for manuals is depressing. Half of them aren't actually manuals, and the others are overpriced as fuck. I may have to cave, considering I don't want to put any more money in my car and it isn't going to pass emissions as-is.

What is pricing, anyway? I think I remember reading about $250-ish somewhere?

    Roughly that, yes.

This first Ti batch will be pretty brutal, as I'll have to substitute some of the tooling and alter machining strategy.

I know @TeecoTaco wants custom engravings, so hopefully I'll have some sacrificial aluminum knobs I can use for that.

It could go really well, and end up cheaper ...or not. But, future runs will probably be priced higher and custom options much more limited.

If I break even on tooling and material for this first time, I'll be happy enough. Time will be the biggest killer for me, but it is worth it to have the process tweaked for future runs.

It isn't inherently difficult to machine, just abrasive ... And our coolant isn't ideal for cutting it.

Yeah, so that was probably TMI.

Will custom engravings be problematic? Say, a remake of my original aluminum knob in Ti?

Not at all. I still have that saved, so it's just a matter of changing the speed/feed. Easy.
