    I had the same thing happen to me recently, when I pulled my CV shaft I measured the seal and it was put in way too deep and unevenly. Replaced it and pushed it in at the proper depth, no problems since!

    Are you checking the seal for size before installation? See if the seal fits over the half shaft properly before installing in the diffy. If there is too much slop, get a different seal that fits the half shaft correctly. seals are cheap.
