About to pull the trigger on a 2013 motor with 100k on it to swap out my blown 06’s motor. Has anyone successfully swapped their 4.0 gen2 (05-2011) Tacoma to a 4.0 gen2.5 motor (12-15), and what extra steps did this entail? Thanks in advance

only difference is the introduction of the SAIS system. I think the heads are slightly different due to the sais, but if you can get the exhaust manfiolds from the 2013 motor, you can make a lil blockoff plate at the end of the manifolds.

so if I’m understanding this correctly, I can retain my afe headers from my ‘06, just need to block off the extra SAIS ports on the new (2013) motor

Yes, I think your headers should fit.
You could also use your “old” valve cover.
Then you shouldn’t need any block off plates.

A few TW members have posted on here that they put the ‘06 type headers on the ‘12-‘15 motor. I know I’ve read the threads. Recently I tried to find those threads and failed. Looking at the pics of the ‘12-‘15 motor, there’s definitely air injection ports above the exhaust ports. Looking at the ‘06ish headers, it looks like the flange might just cover up the ports, but it’s impossible to tell just by looking at the pics. The ‘12-> headers have additional small tubing that has a small flange. If you had to use those, worst case, it would be easy to make a small plate to block off that flange. As far as the valve cover swap, that’s just for cosmetics. The ‘12-> cover has mounting places for the air valves that aren’t used on the early Taco.
