    Bwhahaha. OP get's small hole in muffler that could be welded by a small shop, but goes all out and buys a welder and does it himself instead....


    I like this guys style....

    Grind the area, use angled tool to pull piece inside hole back out to as close to the rest of the muffler, weld [spot weld if you need to] hole closed. If you don't have a welder, find a GOOD independent muffler place and have them do it.

    A few OE parts from fancy trucks
    Refit the piece as close as possible and leave it alone. Nothing is hurt, maybe a pinch noisier, but certainly not by much.

    In the mean time follow your regional forum, find someone dumping their OE exhaust to clear the garage, then swap on that new-to-you muffler at your leisure.

    No reason to make life complicated or expensive for this situation.

    Turn it in to your Insurance Company. You hit an object kicked up by another vehicle on the roadway obviously. Should be covered under Comprehensive Coverage. Give it a shot!
    Get an estimate for Replacement from the Toyota Dealer. Worst case, maybe it can be patched?

    Did similar on a '73 Hornet with small sheet metal screws and piece from a Coke can. JB around the edges. Worked fine for the 2 years I flogged that thing.

    I was mainly making sure there was no concern for damage beyond the hole. I welded a lot growing up - grandparents have a small trailer company. Now I have a house and even better: an excuse to buy a welder I use once a year. I'll post again when I fix it. Pretty thin material but I bet if I roll a piece of stainless and just tack around the perimeter it'll look good. Will try peeling out the cut piece and tacking around that first.

    Also, any concern over this muffler should be balanced against the grief resulting from the assault on my beautiful '08 Corolla. The catalytic converter was cut from it by some junkie. Not to mention first new vehicle paranoia...

    Hah, yea I bought a complete MIG setup to repair rust on an old project car I had (which the setup was honestly worth more than the car...) but since the rear sub frame pretty much almost caved in on me lifting it up (rust) I gave up on it and haven't used the welder in a year :laugh:

    But, if I ever need to do a project it's there. I have friends with older trucks and tinker with a mower or two so it'll see use occasionally.

    I’d fill the hole with some kind of refractory adhesive made by Resco or Vimasco. I’ve done it to the head pipe on my wife’s old car…

    Get a new muffler
