Okay, So this'll be the second time Ive posted in relation to this problem. Backstory: Last year, at the end of a wheeling trip, I stupidly left my rig in 4WD while exiting the park. I was coming from gravel to pavement and making a left turn. It was in the middle of this turn that I felt the drivetrain binding and switched into 2WD. loud clunk as it switched, but drove fine. it was on the ride home that I noticed this first. I was at an intersection going up hill and limited visibility so I had to give it the beans to get across the intersection and thats when I felt 2 or 3 hard clunks from beneath me. I had the U-joints replaced at a shop right before this trip and inspected all the fasteners and carrier bearing when I got home. everything seems okay under the truck. This has persisted for the past year and it ONLY happens under heavy acceleration at the bottom of first gear. No other vibes or noises under the truck otherwise. Since it only happens under heavy acceleration, I almost never trigger it. But when I do, I think about that day, exiting the park.
Just hoping someone has had an experience like this that can weigh in. Ive climbed all under this truck trying to troubleshoot but can't find anything visibly wrong. Im planning a trip soon and want to fix this beforehand.

Clunk coming from front or rear? Sounds like something similar to my noise which is the leaf springs clunking from axle wrap.

Hard to tell. Can def feel it in the floorboard. I was thinking maybe axle wrap, but was having trouble confirming this as a symptom. I have a custom leaf pack that I put together with an AAL pkg and the existing leafs. The truck is a pig. so heavy with armor...

You're getting a hard, jarring clunk in the chassis?

Yes. I get a good 3-5 clunks on my floorboard if I punch it from a deadstop. I run icon RXT on option 1 with about 200lbs loaded for reference and it's been doing it for a solid 6 months now (started only 3-4 months after install). I plan on swapping in the AAL they give and bump it up to option 2 and hope that helps..

My drivers side is what is making the noise and you can visually see the leaf spring invert when I punch it from a dead stop.

Damn. I wonder if this means I’ll need new set of leaf packs? Hopefully is this simple. How did you “see” the pack invert?!?

either you have someone drive or you have someone watch but in a parking lot.. recreate the problem. should be able to visually see the leaf springs and what they're doing. or strap a camera somewhere lol

I'm interested in checking the motor mounts / transmission mounts. With a friend, put your foot on the brake and put the truck in drive. Give it a little throttle and watch the engine for movement. Then shift to reverse with your foot still on the brake and give it a little throttle. You'll know right away if that is the source of the noise.

Mine used to do this -
I flipped the carrier bearing and went away
    Shaft was hitting tunnel

carrier bearing could be shot. im going with leaf springs next as my carrier bearing is fairly new, and ive recently replaced the U joints in the rear Drive shaft

Same situation here with the carrier bearing. Need to investigate further. Wish I had a small camera to strap under there

i have done this. Nothing noticeable. Also, if it were a mount, wouldn’t it behave the same at any high-rev situations?

I had same symptoms.... turned out to be frame issue.. I ended up swapping in a recall frame from my parts truck.
Also shameless plug... I have a set of the dmz frame gussets if anyone's needs them.

So, also if anyone can please chime in as to the likely failure point in the drive system if I did in fact damage the system with 4WD binding...
