I have a `03 Double Cab 4x4. The rather long roof is - apparently - not supported internally, so as viewed from the outside, it has a obvious sag low spot in the middle as compared to the area closer to the front/rear/side windows.

Question: is there air space available between headliner and metal roof to insert foam rubber material to support the metal roof so it does not sag? Is wiring for the dome light in the way?
I plan to get the sun-bleached silver paint cab re-painted. The rear window will come out during the paint job. With rear window removed, is there air space available void of any obstructions that will allow stuffing the void with foam cushion to eliminate the roof sag?

    Appreciate any insight, Thanks.

Im guessing someone or something at some point caused the crossbraces to bend contributing to you roof panel "sag". That just doesnt happen. I would probably remove the pillar trims and pull the headliner and see if those could be bent back which should bring the roof back to where it needs to be. Theres probably 3 or 4 braces throughout the roof. But, there might be some deformations in the roof skin after thats done. Or, have the bodyshop that is doing the work look into that. Ive worked in the collision industry for 27 years myself.

I dont think that egg crate foam will do anything. Post up some pics.

The low spot is over the back seat area of the cab.

I think that might be just a good old fashioned dent. Try pushing on it from the inside, it might just pop back out.

You might even consider using a toilet plunger to pull it from the outside. Tread very carefully. Harbor freight has a suction cup for less than five bucks that I would try before the toilet plunger.

I can push up from the inside, I can hear a metal bubble effect when I push, but it does not stay put. The headliner is intact. Feels like maybe an inch of airspace in there. No internal hardware for support in that area. Appears to be the nature of the beast for first Gen double cab.

if this is in fact a dent you can use one of them harbor freight suctions. Suction the middle of the dent out and as you are doing this gently tap the surrounding area of the dent all around it to keep it from collapsing again. If that makes any sense.

That up and down sound from roof is what bodytechs call “oil can”
    Metal too thin
Pops in and out with pressure
    Almost impossible to repair

    the peeling roof clear coat……
Is that from prior repair (if you know) or just the SW sun? (Guessing your local)

you see this on hoods as well. The metal can be shrunk but that job is for a pro.

Thanks, all, for your replies. The paint damage is from the sun. Lived its whole life in hot sun. Plan to have it painted one day soon. Feels like about an inch of air space between metal roof and interior headliner. Will get some of that soundproofing foam and stuff a piece in there when it gets painted. Has about 215K miles on the clock. Still a good rig. Appreciate the feedback.

Actually I think you are right on

guessing Sun did dmg from heating during day then cooling during night for X amt of years

but yeah, if you can support the foam I think that is your best bet

supporting the foam will be the tricky part
Pretty sure you have a “felt” headliner correct?
Not a thin vinyl one like me

Yes, a "felt" type of fabric. The headliner feels firm so I'm guessing pushing in a piece of the egg crate foam will be enough to push up the thin metal roof rather than pushing down on the headliner. Thanks, all!
